Diagnostic and troubleshooting


Diagnostic information about anomalous working condition is provided by COMPACT
display or by PC (using EyePlus software utility).
This chapter explains how to manage any detected fault and how to return to a normal
working situation; suggestions to be applied in case of each possible alarm are listed in a
growing order, i.e. from the least to the most serious one.
If an alarm condition is detected by the main board, software control inhibits some lift truck
functions, to guarantee the operator's safety.
Anomalous working conditions are indicated by different alarm levels, classified as follows,
depending on their effects on the system:
● Level 1 : the main breaker is opened and both pump and drive motors are stopped.
● Level 2 : the drive motor is stopped.
● Level 3 : the drive motor speed is limited to 2000 rpm. Moreover, in presence of
such alarm, the first command given to the pump motor is inhibited 3 seconds after
its activation, together with all the pump motor functions (except the hydro steering
functions).
● Level 4 : the drive and pump motors speed is limited to 800 rpm.
● Level 5 : the drive motors speed is limited to 800 rpm.
● Level 6 : the pump motor speed is limited to 800 rpm.
● Level 7 : no effects on the system performance.
The buzzer and the red LED on the upper right corner of the COMPACT display
signal the presence of any alarm (apart from its level).
When an alarm occurs, the system remains in alarm state until it is switched off.
However, some alarms are classified as “reversible warnings”, which means that they are
active while a specific wrongful condition is verified, but when this specific condition ends,
the reversible warning is cleared and the system is no longer in an alarm condition.
If two or more alarm conditions occur concurrently, only the most serious one (i.e. the one
with the lowest alarm level) is displayed by Eye Plus or the display.
Alarm list and description
This paragraph gives a description of a wide range of possible alarms which may occur during the
operation, as well as an explanation of their causes and possible remedies.
This is a general list of possible alarms, but their actual meaningfulness depends on the specific
system.

Maximum battery voltage:


● Eye plus alarm code: 1
● Display alarm code: 1
● Alarm level: 1
● Alarm cause: too high inverter voltage: inverter voltage exceeds the following values:

63 V for a 36 V / 48 V system
106 V for a 80 V system
If the controller detects such a fault, follow these tips:
1. Such an alarm can be caused by the presence of braking currents; when the vehicle is on release
or reverse braking ramp, motors work as generators, and battery voltage could exceed over-
voltage limit. In a case like that, the battery condition should be verified (if the battery is new it is
necessary to do some charge-discharge cycles before reaching the rating declared by the
constructor) or has a high internal resistance due to an element failure. If the case is the second
and it is not possible to change the battery, the solution may be to reduce the release and reverse
braking ramp.
2. Verify if the battery is still in good conditions.
3. Check if the wiring to the battery positive or negative terminals and the coil connections are
correct.
4. If this alarm is present when the battery voltage is in the correct range, replace the control
board .

Minimum battery voltage:


● Eye plus alarm code: 2
● Display alarm code: 2
● Alarm level: 1
● Alarm cause: too low battery voltage: battery voltage is lower than the following values:
24 V for a 36 V / 48 V system
46.5 V for a 80 V system
In case of minimum battery voltage alarm, follow these tips:
1. Check if the wiring to the battery is incorrect or if the positive or negative terminals are
corroded;
2. Verify the battery conditions: if the electrolyte inside is partially exhausted, an under voltage
alarm can sometimes be detected from the controller; in case of low battery charge (<10%), high
current rates (i.e. if the motor is working in full load conditions) could cause an under voltage
alarm, in particular in presence of an exhausted battery.
3. If this alarm is present when the battery voltage is in the correct range, replace the control
board.

Pedal trimmer fault:


● Eye plus alarm code: 3
● Display alarm code: 3
● Alarm level: 2
● Alarm cause: the voltage measured in the throttle circuit exceeds the calibration range values
In case of such alarm, follow these troubleshooting steps :
1. check the wiring of the accelerator to the following pins of the connector to the control board:
42- way connector:
+ 12 V: K1-17
ground: K1-30
input: K1-18

2. in case of a correct wiring but incorrect output voltage (the value isn’t consistent with the
position of the accelerator), replace the potentiometer itself.
3. If the potentiometer output voltage shown by the display or by Eye Plus differs from the value
measured by a multimeter and the proper terminals of the connectors to the control board are
correctly wired to their correspondent inputs in potentiometer circuit, replace the control board.

EEPROM alarm:
● Eye plus alarm code: 5
● Display alarm code: 5
● Alarm level: 1
● Alarm cause: EEPROM does not work properly, or one of stored values is out of correct limits.
In case of alarm follow this procedure:
1. Load default values for EEPROM variables, both using COMPACT display or PC with serial
communication software .
2. If this alarm remains after 2 or more default restoring, replace the control board .

Power module capacitors low voltage:


● Eye plus alarm code: 6
● Display alarm code: 6
● Alarm level: 1
● Alarm cause: voltage level of pre-charge capacitors is less than 70 % of nominal battery level. It
could happen, for example, if the inverter is working with main contactor open. Capacitors voltage
decrease cause energy spent to keep motors in motion.
In case of alarm follow this procedure:
1. Verify if the main breaker coils and power terminals are in good conditions;
2. Verify if the supply lines power fuse is damaged;
3. Check the connections of the main breaker coils to the following pins of the connector to the
control board:
42- way connector:
+ coil: K1-29
- coil: K1-15
68- way connector:
+ coil: K1-18
- coil: K1-19
Verify if the main breaker coils are correctly wired to their correspondent inputs in the connectors.
4. If the main breaker coils are correctly wired to their correspondent inputs, replace the main
breaker.
5. If all the connections are good replace the controller; the diagnosis shows that the command is
present, but no voltage is present on the coil terminals, or no voltage appears on inverter DC bus.

Drive right module desaturation/overcurrent:
● Eye plus alarm code: 8
● Display alarm code: 8
● Alarm level: 1
● Alarm cause: the actual current exceeds the overcurrent limits, or the power module is damaged
In case of such alarm follow this procedure:
1. If the alarm is present even when you turn on, turn off the system and disconnect the power
cable between the inverter and the corresponding motor.
2. Turn on the system again, then:
● If the alarm is not active and the motor wirings are correct, replace the motor.
● If the alarm is still active, replace the power module.
● Replace the control board.

Power module capacitors pre-charge too fast:


● Eye plus alarm code: 9
● Display alarm code: 9
● Alarm level: 1
● Alarm cause: pre-charge capacitors voltage increases too fast when you turn the system on.
If such alarm occurs, follow this procedure:
1. replace main breaker.
2. replace the drive power module (the right module in case of twin drive motor systems).
3. replace the control board.

Pump module overtemperature:


● Eye plus alarm code: 10
● Eye plus alarm code: 10
● Alarm level: 6
● Alarm cause: the inverter temperature, measured with an internal probe, exceeds 95 °C.
In case of such alarm, follow this procedure:
1. The alarm might be caused by an ineffective heating dissipation; verify the thermal coupling
between the aluminum plate and the truck ballast (or the correct functioning of the fan if a fin-
tinned heat sink is used and if the heat sink is clean). The presence of the correct amount of
thermal grease in the coupling is essential to ensure a correct heat exchange.
2. If temperature readings seem too high in function of total time interval of lift truck using,
replace the power module. You can read temperature measures using display or Eye plus.
3. If the measured panel temperature is slightly different from the effective panel temperature,
replace the control board.

Power module capacitors too charged at start:


● Eye plus alarm code: 11
● Display alarm code: 11
● Alarm level: 1
● Alarm cause: when you turn on the system, capacitors are not completely discharged by pump
motor. If such alarm occurs, follow this procedure:
1. Check the wiring between pump motor and relative power module.

2. Check if the main breaker contact is closed even if the key is off. If so, replace the main breaker.
3. Replace pump power module.
4. If the coil is supplied simultaneously with the switch on of key (not delayed of 1 s-2 s) or a
measurement with a tester shows an inverter voltage slightly different from Eye plus, or the
inverter voltage remains at low voltage after 2s from on, replace the control board.

Low battery alarm:


● Eye plus alarm code: 12
● Eye plus alarm code: 12
● Alarm level: 3
● Alarm cause: battery voltage is lower than the following values:
34.5 V for a 36 V system
45.6 V for a 48 V system
73 V for a 80 V system
In case of such alarm, follow this procedure:
1. Check the battery voltage; if its value is below the minimum value defined for the used system,
recharge the battery. After the recharge, the battery voltage has to exceed the value of the
calibration parameter battery reset value to remove the alarm.
2. Measure battery voltage with a tester and, if it differs from the value shown by the display or by
Eye Plus, replace the control board.

Right drive motor overtemperature:


● Eye plus alarm code: 13
● Display alarm code: 13
● Alarm level: 5
● Alarm cause: The motor temperature exceeds 155 °C.
In case of such alarm, follow this procedure:
● Presence of this alarm with hot motors:
1. If the temperature value (as read from display or via Eye plus) seems correct, verify if
fans (if present) work properly; fault is caused by on inefficient motor refreshing, or by operating
out of nominal maximum ranges.
● Presence of this alarm with cold motors:
1. Measure the resistance of the drive motor temperature probe after disconnecting the probe
connector. A resistance of about 10 kOhm is expected at motor temperature of 25°C; if the
measure isn’t correct it is necessary to replace the temperature probe.
2. Disconnect the temperature sensor and check the wiring insulation between signal wire and
ground wire (towards logic).
3. If all the measures are correct, but a wrong temperature value is shown in the display or in Eye
plus, replace the control board.

Pump motor overtemperature:


● Eye plus alarm code: 14
● Display alarm code: 14
● Alarm level: 6

● Alarm cause: The motor temperature exceeds 155 °C.
In case of such alarm, follow this procedure:
● Presence of this alarm with hot motors:
1. If the temperature value (as read from display or via Eye plus) seems correct, verify if
fans (if present) work properly; fault is caused by on inefficient motor refreshing, or by operating
out of nominal maximum ranges.
● Presence of this alarm with cold motors:
1. Measure the resistance of the drive motor temperature probe after disconnecting the probe
connector. A resistance of about 10 kOhm is expected at motor temperature of 25°C; if the
measure isn’t correct it is necessary to replace the temperature probe.
2. Disconnect the temperature sensor and check the wiring insulation between signal wire and
ground wire (towards logic).
3. If all the measures are correct, but a wrong temperature value is shown in the display or in Eye
plus, replace the control board.

Right drive motor current offset:


● Eye plus alarm code: 15
● Display alarm code: 15
● Alarm level: 1
● Alarm cause: failure of current sensor.
In case of such alarm, follow this procedure:
1. Replace the power module.
2. Replace the control board.

Left drive motor current offset:


● Eye plus alarm code: 16
● Display alarm code: 16
● Alarm level: 1
● Alarm cause: failure of current sensor
In case of such alarm, follow this procedure:
1. Replace the power module.
2. Replace the control board.

Main breaker fault:


● Eye plus alarm code: 17
● Display alarm code: 17
● Alarm level: 1
● Alarm cause: failure of the main breaker command.
In case of such alarm, follow this procedure:
1. Check the coil wirings; if they are OK, check the breaker coil resistance; if it hasn’t a right value,
replace the main breaker.
2. Replace the control board.

Watchdog timer alarm:

● Eye plus alarm code: 18
● Display alarm code: 18

● Alarm cause: improper communication between DSPs present on control board, or/and defective
control board.
In case of such alarm, follow this procedure:
1. Using Eye plus try to reload the software in the board memory.
2. If this fails, replace the control board.

Left Drive motor overtemperature:


● Eye plus alarm code: 19
● Display alarm code: 19
● Alarm level: 5
● Alarm cause: The motor temperature exceeds 155 °C.
In case of such alarm, follow this procedure:
● Presence of this alarm with hot motors:
1. If the temperature value (as read from display or via Eye plus) seems correct, verify if
fans (if present) work properly; fault is caused by on inefficient motor refreshing, or by operating
out of nominal maximum ranges.
● Presence of this alarm with cold motors:

In case of such alarm follow this procedure:
1. If the alarm is present even when you turn on, turn off the system and disconnect the power
cable between the inverter and the corresponding motor.
2. Turn on the system again, then:
● If the alarm is not active and the motor wirings are correct, replace the motor.
● If the alarm is still active, replace the power module.
● Replace the control board.

● Alarm cause: failure of current sensor
In case of such alarm, follow this procedure:
1. Replace the power module.
2. Replace the control board.

Alarm on 5 V output:
● Eye plus alarm code: 37
● Display alarm code: 37
● Alarm level: 1
● Alarm cause: the main board 5V output voltage is lower than 4.3 V.
The output pin of the + 5 V supply is the following:
42-way connector:
K1-16
68-way connector:
K1-14
In case of such alarm, follow this procedure:
1. Verify whether the 5V output is grounded because of an incorrect encoder wiring. If so, correct
the wiring.
2. Verify whether the 5V output is in ground because the combined current of the devices applied
to 5V exceeds 300mA. In that case, find and replace the defective
device.
3. If no voltage is present on the connectors to the control board terminal when all the loads are
removed, replace the control board.

Alarm on 12 V output:
● Eye plus alarm code: 38
● Display alarm code: 38
● Alarm level: 1
● Alarm cause: the main board 12 V output voltage is lower than 10.5 V.
The output pin of the + 5 V supply is the following:

K1-17
68-way connector:
K1-11
In case of such alarm, follow this procedure:
1. Verify whether the 12V output is grounded because of an incorrect encoder wiring. If so, correct
the wiring.
2. Verify whether the 12V output is grounded because the combined current of the devices
applied to 12V exceeds 300mA. In that case, find and replace the defective device.
3. If no voltage is present on the K1 terminal when all the loads are removed, replace the
controller
Pump motor commands active on start:
● Eye plus alarm code: 50
● Display alarm code: 50

● Alarm level: this is a reversible warning (while the error condition is active, all the pump motor
functions are inhibited).
● Alarm cause: a pump motor command is active when the system is turned on.
In case of such alarm, follow this procedure:
1. Before starting to operate, turn off any active command (both levers and switches).
2. Be sure that the lift and auxiliary command switches are not active.
3. Replace the control board

Battery mismatching:
● Eye plus alarm code: 60
● Display alarm code: 60
● Alarm level: 7
● Alarm cause: the software installed in the control board is not congruent with the battery
voltage of the lift truck.
1. Be sure that the battery voltage of the lift truck is congruent with the software installed.

Right drive motor shunt down temperature:


● Eye plus alarm code: 61
● Display alarm code: 61
● Alarm level: 1
● Alarm cause: The motor temperature exceeds 165 °C.
In case of such alarm, follow this procedure:
● Presence of this alarm with hot motors:
1. If the temperature value (as read from display or via Eye plus) seems correct, verify if fans (if
present) work properly; fault is caused by on inefficient motor refreshing, or by operating out of
nominal maximum ranges.
● Presence of this alarm with cold motors:
1. Measure the resistance of the drive motor temperature probe after disconnecting the probe

Seat switch open on start:


● Eye plus alarm code: 63
● Display alarm code: EE (flashing)
● Alarm level: this is a reversible warning (if the alarm happens at system turning on, the main
breaker remains open and the drive and pump motors remain still; if the error condition is active
after main breaker closing, the drive motor stop and lift and auxiliary pump functions are
inhibited).
● Alarm cause: when the system is started, the seat switch is found open, or after the main breaker
has been closed, the seat switch remains open for at least seat switch delay (calibration
parameter) seconds.
In case of alarm follow this procedure:
1. Verify if the seat switch is defective.
2. Replace the control board.

Wrong start:
● Eye plus code: 64
● Display alarm code: EE
● Alarm level: warning; the main breaker is opened and the pump and drive motors
are stopped.
● Alarm cause: when the system is started, the accelerator pedal is found pressed or
a forward/reverse switch is found active.
In case of such alarm, follow this procedure:
1. Verify whether the forward or reverse or start switch was active or the pedal pressed when you
turned lift truck on
2. Verify whether the forward or reverse switches are stuck close; in this case, replace the faulty
switches.
3. Verify if with released pedal the voltage of the potentiometer of the accelerator exceed the
value:
input voltage [mV] > Min accelerator (calibration parameter) [mV]
if it so, replace the accelerator.

4. Replace the control board

Pump motor shunt down temperature:

● Display alarm code: 65
● Alarm level: 1
● Alarm cause: The motor temperature exceeds 165 °C.
In case of such alarm, follow this procedure:
● Presence of this alarm with hot motors:
1. If the temperature value (as read from display or via Eye plus) seems correct, verify if fans (if
present) work properly; fault is caused by on inefficient motor refreshing, or by operating out of
nominal maximum ranges.
● Presence of this alarm with cold motors:
1. Measure the resistance of the drive motor temperature probe after disconnecting the probe

● Alarm cause: the inverter temperature, measured with an internal probe, exceeds 100 °C.
In case of such alarm, follow this procedure:
1. The alarm might be caused by an ineffective heating dissipation; verify the thermal coupling
between the aluminum plate and the truck ballast (or the correct functioning of the fan if a fin-
tinned heat sink is used and if the heat sink is clean). The presence of the correct amount of
thermal grease in the coupling is essential to ensure a correct heat exchange.
2. If temperature readings seem too high in function of total time interval of lift truck using,
replace the power module. You can read temperature measures using display or Eye plus.
3. If the measured panel temperature is slightly different from the effective panel temperature,
replace the control board.

1. Verify whether the encoder is correctly connected to:
○ motor itself
○ ground
○ + 5 V supply
○ A channel
○ B channel

2. Check the EyePlus when commanding motor.
If A and B channels doesn't commutate and the motor speed is very low, check the connections
and measure the encoder channels voltage. If the encoder is correctly wired and supplied, but the
channels don't commutate from 0 to 5V, replace the encoder.
3. If the wirings and signal are correct but diagnosis is not, replace the control board.

Left drive motor encoder alarm:


● Eye plus alarm code: 75
● Display alarm code: 75
● Alarm level: 1
● Alarm cause: an encoder channel is disconnected, and motor is working.
In case of such alarm, follow this procedure:
1. Verify whether the encoder is correctly connected to:
○ motor itself
○ ground
○ + 5 V supply
○ A channel
○ B channel

In case of such alarm, follow this procedure:
1. Restore EEPROM with EyePlus application software, using the “RESTORE” item present in the
Eye Plus main page.
2. If the alarm is still present, replace the control board.

Bank CRC (Cyclic Redundancy Check) restored:


● Eye plus alarm code: 84
● Display alarm code: 84
● Alarm level: 7
● Alarm cause: there was an EEPROM restore, caused by a CRC alarm.
In case of such alarm, this procedure:
1. Switch on the system and then turn it on again
2. Load default values in EEPROM

● Alarm cause: pre-charge capacitor voltage grows too slowly, when you turn on the
system.
In case of alarm follow this procedure:
1. Verify if there is any external device connected to + B pin of any inverter that connects to
ground the pin.
