M. Removal of standard front frame and handlebar controls;
N. Factory front frame assembly and installation;
O. Oil filling + operation test;
P. Replacement of footpegs and brake (post) /shift lever pegs.

CONVERSION PROCEDURES
A. Engine guard removal
1. Remove the two front fastening screws.

2. Place a paper towel on both sides in the indicated places


to avoid damaging the fuel tanks when removing the
engine guard.

3. Remove the pins attached to the engine guard from the


guides on the chassis by pulling the engine guard forward.

B. Tanks removal
To carry out fuel tank removal, it is necessary to remove the
the following parts in advance:
– Seat;
– Oil sump guard;
– Side fairings.

CENTRAL TANK REMOVAL


1. Disconnect the vent tube from the filler cap.

2. Remove the rear fastening screw.

3. Raise the tank partially to disconnect the fuel probe and


fuel pump connectors.

4. Disconnect the fuel hose quick coupling and remove the


tank.

SIDE TANKS REMOVAL


The procedures described refer to one tank but are valid for
both.
IMPORTANT NOTE: The left tank, unlike the right, is
equipped with a fuel pump and fuel sensor.
1. Remove the front fastening screw.

2. Remove the rear fastening screw.

3. Disconnect the fuel probe and fuel pump connectors.

4. Disconnect the connection between the two side tanks.

5. Remove the upper fastening screw and remove the side


tank.

COMPLETE AIR BOX REMOVAL


1. After removing the cover, unscrew and remove the three
fastening screws.

2. Disconnect the coil connector.

3. Disconnect the coil.

4. Loosen the collector clamp.

5. Disconnect the intake air sensor connector.

6. Disconnect the blow-by pipe and remove the complete


air box.

C. Standard exhaust removal


1. Unscrew the central clamp.

2. Remove the screw at the foot pedal.

3. Remove the screw securing the exhaust terminal to the


support bracket.
4. Remove the exhaust terminal.

5. Disconnect the oxygen sensor connector.

6. Remove the front screw.

7. Remove the two nuts on the manifold and remove it.

D. Front wheel removal


Keep any type of magnet (including magnetic gripping tools, magnetic screwdrivers, etc.) away from the speed sensor
or sensor rotor; otherwise the sensor or rotor could be damaged, impairing operation.
Do not drop the speed sensor rotor or subject it to shocks.
If any solvent falls on the speed sensor rotor, wash it off immediately.

1. Use a maintenance stand to lift the front wheel off the ground.
Support the vehicle firmly so that there is no danger of it tipping over.
2. Remove the front wheel.
3. Remove the brake discs and spacers.

LOWER STEERING PLATE REMOVAL


1. Use a maintenance stand to lift the front wheel off the
ground.
Support the vehicle firmly so that there is no danger
of it tipping over.
Remove ring nut "1"

Remove the ring nut with a steering nut spanner "2".
1 – Steering nut spanner
– Nut wrench for exhaust flange
Hold the lower support firmly so that it cannot fall.

To remove the bearing and bearing groove, proceed as


follows:
1 – Remove the bearing race from the steering head using a
long rod "1" and a hammer.
2

– Remove the bearing race from the bottom bracket using a


chisel "2" and a hammer.
– Install a new bearing race.
2 If the bearing race is not installed correctly, the
steering head could be damaged.
Always replace the bearing and its race together.
Check:
– Upper support
– Lower support (together with steering column)
If there are deformations, cracks, and/or damage,
proceed with replacement.

FACTORY STEERING PLATE INSTALLATION


Pre-assemble the handlebar support on the upper steering
plate.

1. Install the lower bearing "1";

Apply lithium soap grease to the lip of the dust seal
and the inner circumference of the bearing.
2. Install:
– Bearing race;
– Upper bearing "1";
– Bearing race cover "2";
Apply lithium soap grease to the bearing and the lip
of the bearing race cover.

3. Install the lower support "1";


Apply lithium soap grease to the bearing, the "a"
part and the steering column thread.

4. Install the steering ring nut "1";


Steering ring nut:
4 N·m (0.4 kgf·m, 2.9 lb·ft)
a Install the steering ring with the layered side "a"
facing downwards.
2 Tighten the steering ring nut with a steering nut spanner "2".

STEERING HEAD CHECK AND ADJUSTMENT


1. Use a maintenance stand to lift the front wheel off the ground.
Support the vehicle firmly so that there is no danger of it tipping over.
2. Check the steering head;
Grasp the bottom of the front fork stanchion and gently move the fork back and forth.
In the event of jamming and/or loosening, adjust the steering head.
3. Remove:
– Handlebar
– Upper support

4. Adjusting the steering head


A. After loosening ring nut "2" with a steering nut spanner
"3", tighten it to the specified torque.
Position the torque spanner at a right angle to the
steering nut spanner.

Move the steering wheel left and right a couple of


3 times to check that it moves smoothly.

– Steering nut spanner


– Nut wrench for exhaust flange
2 Ring nut (initial tightening torque):
38 N·m (3.8 kgf·m, 28 lb·ft)

B. Move the fork left and right a few times to check that the
steering moves smoothly. If it does not move smoothly,
remove the lower bracket and check the upper and lower
bearings.
C. Loosen the ring nut completely and then tighten it
according to specifications with a steering nut spanner.
Do not over-tighten the lower ring nut.

Ring nut (final tightening torque):


7 N·m (0.7 kgf·m, 5.2 lb·ft)
D. Check the steering head for looseness or jamming by
fully rotating the fork in both directions. If jamming is
experienced, remove the lower support and check the
upper and lower bearings.

5. Install:
– Upper support;
– Handlebar.
6. Check the steering column by turning this block to lock
it. If it does not rotate freely, remove the steering column
and check the steering bearing.

7. Install:
– Fork "1";
– Upper support "2".

Temporarily tighten the retaining bolts (lower
support).

1 Do not tighten the retaining bolts (upper support).

8. Install:
– Steering column nut "1".
Steering column nut:
1 145 N·m (14.5 kgf·m, 107 lb·ft)

Apply lithium soap grease to the contact surface of


the steering column nut during installation.

9. After tightening the nut, check that the steering moves


smoothly. If it moves with difficulty, adjust the steering
a by loosening the steering ring a little at a time.
10. Adjust the upper end of fork "a".
Upper fork end (standard) "a":
0 mm (0.00 in)

11. Tighten:
– Retaining bolt (upper support) "1";

Upper support retaining bolt:
17 N·m (1.7 kgf·m, 12.5 lb·ft)
– Retaining bolt (lower support) "2";
Lower support retaining bolt:
12 N·m (1.2 kgf·m, 8.8 lb·ft)

Tighten the lower support to the specified torque. If
it is too tight, it could cause the fork to malfunction.

F. Factory front wheel reassembly


Recover the spacers and brake discs removed from
the standard version and pre-assemble them on the
Factory hub
1. Install the front wheel;
Install the brake disc "1" correctly between the brake
pads "2".

2. Install:
– Front wheel sensor;
– Front wheel sensor support.
Front wheel sensor bolt:
7 N·m (0.7 kgf·m, 5.2 lb·ft)

Make sure that there is no foreign material in the
front wheel sensor rotor and the front wheel sensor.
Foreign materials cause damage to the front wheel
sensor rotor and the front wheel sensor.

When installing the front wheel sensor, check that


the wheel sensor cable is not twisted.
3. Install the front wheel axle "1".
Apply lithium soap grease to the front wheel axle.

4. Tighten the front wheel axle nut "1";


Front wheel axle nut:
115 N·m (11.5 kgf·m, 85 lb·ft)

Before tightening the front wheel axle nut, press


firmly on the handlebar several times and check
whether the fork lifts and lowers smoothly.

5. Tighten the front wheel axle retaining bolt "1";


Front wheel axle retaining bolt:
21 N·m (2.1 kgf·m, 15 lb·ft)

6. Measure:
– Distance "a" (between wheel sensor rotor "1" and front
wheel sensor "2")
If the clearance is not in accordance with specifications, check
for any wheel bearing looseness, the installation condition of
the front wheel sensor and the sensor rotor (deformations
3 caused by excessive torque, incorrect installation direction,
rotor off-centre, LOCTITE® on the rotor mounting surface,
deformations caused by an impact during maintenance and
trapped foreign material).
If there is any defective part, repair or replace it.
Distance "a" (between wheel sensor rotor and front
a 1 2 wheel sensor):
0.2-1.7 mm (0,008-0,067 in)
Measure the distance between the front wheel
sensor rotor and the front wheel sensor at different
positions during a front wheel rotation.
Do not turn the front wheel while the feeler gauge
"3" is installed. This could damage the front wheel
sensor rotor and the front wheel sensor.
– Thickness gauge
– Thickness gauge set

G. Rear wheel removal


1. Use a maintenance stand to lift the rear wheel off the
ground.
Support the vehicle firmly so that there is no danger
of it tipping over.
2. Remove the rear wheel axle nut "1".
3. Loosen the locknut “2”.

4. Tighten the adjustment bolt "3".
3 5. Remove:
– Rear wheel axle
1 – Rear wheel
Push the rear wheel forward and remove the drive
chain from the rear wheel sprocket.

Do not press the brake pedal with the rear wheel


removed.
6. Remove the brake disc and sprocket.

H. Factory rear wheel reassembly


To reassemble the Factory rear wheel, it is necessary to pre-
assemble some components removed from the Standard
version wheel hub:
– Sprocket on sprocket support;
– Brake disc on wheel hub.
Then operate as described:
– Position the hub seals on the hub as indicated.
– Insert inner spacer "A", code V0018005.

– After checking that all components are present on the


wheel hub, install the sprocket support.
Specifically use the screws and nuts supplied in the
kit for reinstalling the sprocket support.

Sprocket support screws and nuts:


50 N·m (5.0 kgf·m, 37 lb·ft)

A Continue with the reassembly of the Factory rear wheel,


taking care to position the spacers correctly:
– code V0016005, right side spacer "B" (brake disc);
– code V0017005, left side spacer "C" (sprocket).

INSTALLATION:
1. Install the rear wheel.
Install the brake disc "1" correctly between the brake
2 pads "2".

2. Install the drive chain "1".


1 Push the rear wheel "2" forward and install the drive
chain.

3. Install:
– Left chain tensioner "1";
– Rear wheel axle "2".
1 Install the left chain tensioner and insert the rear
wheel axle from the left side.

Apply lithium soap grease to the rear wheel axle.

4. Install:
3 2 1 – Right chain tensioner "1";
– Washer “2”;
– Rear wheel axle nut "3".
Now temporarily tighten the nut (rear wheel axle).

5. Adjust the chain tension "a".


Drive chain tension (Maintenance support):
50.0-60.0 mm (1.97-2.36 in)

6. Tighten:
1 2 – Rear wheel axle nut "1".
Wheel axle nut:
125 N·m (12.5 kgf·m, 92 lb·ft)
– Locknut "2".
Locknut:
21 N·m (2.1 kgf·m, 15 lb·ft)

I. Standard wiring harness removal


In order to remove the standard wiring harness, it is necessary
to remove:
– Front fairing;
– Tanks;
– Complete air box.
DO NOT DISCONNECT the connectors:
– RUN-OFF;
– Fuel pump selector;
– Dashboard connector;
– Tablet power connector.
1. Disconnect the control unit power connector.

2. Disconnect the keypads on the tablet.

3. Disconnect the fuses.

4. Disconnect the dashboard.

5. Disconnect the light and voltage regulator.

6. Disconnect the main connector of the wiring harness to


remove it completely from the vehicle.

J. Factory wiring harness installation

After placing the wiring harness on the vehicle, connect the


main connector.

Connect:
– Light switch connector;
– Horn faston;
– Road Book connector;
– Engine oil pressure indicator light connector;
– Headlight connector;
– Horn button connectors;
– Engine oil pressure sensor connector
– Ground eyelet.

K. Additional oil system installation


1. Pre-assemble the external tank by inserting the filter
element inside the tank.

2. Position the cover complete with o-ring and secure it with


the two screws provided.

3. Fit the filter bracket to the frame, aligning the fastening


holes with the hole for connecting the oil pressure sensor.
4. Secure the bracket using a metal clamp.

5. Position tank "1" on the vehicle and secure it by means


of bolt "2".
2 6. Install the oil pressure sensor "3" and connect the
4 respective connector "4".
7. Fasten the ground eyelet "5".

9. Replace the oil filter cover with the new cover equipped
with "1" fittings for the additional system.
10. Replace screw "2" with the following:
• code 00255005, SCREW 6x25 TBB.
Screw 6x25 TBB:
10 N·m (1.0 kgf·m, 7.3 lb·ft)

11. Make all pipe connections "3" and "4".

12. Connect the radiator.

L. Factory exhaust installation


– Carry out the removal procedure in reverse order.
The exhaust of the Factory version is not equipped with a oxygen sensor.

M. Removal of standard front frame and handlebar controls


– Disconnect the keypad connectors for the tablet.
– Disconnect the voltage regulator and remove it.

1. Disconnect the dashboard connector and remove it by


unscrewing the two fastening screws.

2. Remove the power unit from the tablet.

3. Disconnect the fuse fastons and remove the complete


1 fuse holder (screws "1").

4. Undo the fastening screws of the headlight and remove it


complete with brackets.

5. Unscrew the two bolts and remove the frame.

N: Factory front frame assembly and installation


1. Assemble the two main side plates by means of the three
bolts to the two frame mounting plates.

2. Assemble the central support to the side plates as shown,


inserting the rubber grommets into the bolts.

3. Place the complete headlight with brackets on the frame


and the inner spacer.

4. Position the "T" bushes and outer spacers on both sides.


Secure the headlight by tightening the four bolts and four
screws.

5. Place the support plate of the Iritrack Remote on the left


side of the frame and secure it with the two bolts.

6. Position the auxiliary fuse box support bracket and


secure it as shown.

7. Position the horn as indicated and secure it.

8. Install the dashboard on the central support, pre-fitting


the grommets with washers and secure it with two
screws.

12. Assemble the underframe with the spacer as shown and


secure it with two bolts, taking care to run the wiring for
the indicator lights and map selector under the spacer.
Provisionally adjust the inclination of the central
support as open as possible to facilitate the passage
of wiring when assembling all frame components.

13. After having pre-assembled the grommets and "T"


bushes on the central support, position the road book
and secure it using the 4 bolts.

14. Run the road book wiring between the central support
and the frame.

15. Apply the protective plexiglass cover to the road book.

16. Insert the two grommets on the central support.

17. Position the ODO CAP on the central support and secure
it with the two nuts.

18. Position the pre-assembled frame on the vehicle and


secure it with the two bolts.

19. Connect the headlight connector.

20. Connect the two fastons of the horn.

21. Connect the two voltage regulator connectors.

22. Fit the voltage regulator on the frame and secure it with
the two bolts together with the fuse support bracket.

23. Install the fuse holder by securing it with the two bolts.
Then connect all fastons, paying attention to correct
positioning. (starting from the top)

31. Position the radiator protection cover.

32. Secure the radiator complete with cover to the frame.

O. Oil filling + Operation test


After installation of all components, the oil cooling system must be topped up.
There are 0.9 litres of oil in the engine.
1. Add 0.3 litres of oil;
2. Start the engine with the filler cap unscrewed to allow air to escape;
3. Check the rising temperature on the radiator surface (a symptom of proper oil circulation within the system;
4. Top up with 1 hectogram of oil.
Amount of engine oil required: 1.3 L

P. Replacement of footpegs and brake (post) /shift lever pegs.


BRAKE LEVER
STANDARD DISASSEMBLY
To remove the pin on the standard lever, it is necessary to disassemble it and, working on a workbench, remove the rivet.
FACTORY INSTALLATION
Using a bolt, secure the peg on the lever.

GEARSHIFT LEVER
STANDARD DISASSEMBLY
To remove the peg on the standard lever, remove the seeger
and pull out the pin with the spring.

FACTORY INSTALLATION
Place the peg on the lever, insert the spring and the pin.
Then secure the pin with the seeger.

FOOTREST
STANDARD DISASSEMBLY
To remove the footrests, remove the cotter pin and pull out
the pin with the spring.

FACTORY INSTALLATION
Position the footrest, spring and insert the pin, locking it with
the cotter pin.
