Blown Film: Bubble Cooling – Air Ring

• Air ring is designed to direct an uniform air stream onto the exterior
circumference of the film bubble.

• For processing LLDPE, air should stream roughly parallel to the to the
bubble surface and remain in contact with the surface as long as possible as
it travels up away from the air ring.

• This is due to the low melt-strength of LLDPE, and the relatively thicker wall
extrudate from the larger die gap.

12
®™ Trademark
General Business of The Dow Chemical Company (‘Dow’) or an affiliated company of Dow
Blown Film: Dual-lip Air Ring

• Widely used for processing LLDPE.

• Two air stream is divided by a flow divider.

At the inner (lower) stream,

low volume, low velocity
stream flows parallel to the
bubble surface to provide
initial cooling.

At the upper stream,

relatively greater volume,
high velocity stream
accelerate the cooling

Blown Film: Internal Bubble Cooling (IBC)

Exhaust internal warm air

Fresh Chilled air for internal cooling
Fresh Chilled air from air ring

A good IBC system would result in a

uniform air exchange. This subsequently
produces film with constant width –
could be judged from the side wall of the
bobbin.

Troubleshooting in Blown Film
It is important to understand the root cause of process instability. Listed below are
recommended troubleshooting guides.

Observation Recommended Troubleshoot ing Step(s)

Reduce throughput
Increase temperature near die exit
Melt fracture (surface imperfection) Use polymer processing aid (PPA)
Use resin of higher MI - provided it doesn't affect film properties
Use bigger die gap - will induce higher MD orientation
Clean die land, or die lip
Die lines
Allow longer purging time between resin change
Reduce frost line height
High haze
Reduce dosage of anti block masterbatch
Increase blow up ratio
Low clarity Increase cooling rate
Use lower density resin
Check rollers if the mark is of consistent size and distance
External, physical mark on film Check if all guide rollers are rotating without resistance
Reduce pressure of haul off rollers
Reduce melt temperature - could also adopt humped temperature profile
Film blocking Increase dosage of anti block masterbatch
Reduce level of surface treatment

The speed determines the final film gauge –
by shifting the frost line further away from
the die in the rotational direction of the chill-
roller.
Typical construction: Thin-shelled, spirally baffled

Function: To provide efficient heat transfer

uniformly across the width of film – from ~300ᵒC to
~90ᵒC

Surface Finish: mirror (high gloss) matte? -

depends on intended application

Types of Co-monomers
LLDPE is made by polymerized ethylene monomer and an “a-olefin co-
monomer” to make an “ethylene/a-olefin co-polymer”, which is ZN,
Chrome, or Single-site catalyzed

Commonly used α-olefins are 1-butene, 1-hexene and 1-octene:

1-Butene 1-octene
-(CH2-CH2)-CH2-CH-
CH(-CH2-CH2)-(CH2-CH2)- -(CH2-CH2)-CH2-CH

Molecular Weight and MWD

Molecular weight HIGH Molecular Weight

• The MW is simply the weight of all the atoms in
a molecule. (The weight of the chain).
Average Molecular Weights:
Number Average (Mn) = S niMi / S ni
Weight Average (Mw) = S niMi2 / S niMi
LOW MW
Molecular weight distribution (MWD)
• Polymerization process is a random process so
all the polymer chains are not exactly the same
length
• Molecular weight be defined as an average
and as a distribution function
MWD = Mw/Mn

Narrow MWD Broad MWD

Melt Index (ASTM D1238/ISO 1133)

MW is indirectly measured by melt index

• Melt index in g/10 min
• High melt index → low MW + low viscosity

T = 190oC (for PE)

I2 = g PE extruded in 10 min @ 190 oC, 2.16 kg
I10 = g PE extruded in 10 min @ 190oC, 10 kg

• Melt index or I2  1 / Mw (i.e. MI ↑ as Mw ↓)

I10/ I2 ratio  MWD i.e. the greater the I10/I2 the broader the MWD
(assuming no long chain branches or polar side groups)

Polymer Melt vs. Solid State
PE Is Semi-crystalline…So It Can Melt!

PE has to be melted & processed, e.g. blown/cast extrusion, before it

reaches the shape desired by the final user (film, fiber, pipe, etc.)

Heat

Polymer structure will determine how a particular PE will melt

Summary of Melt State Properties

• Melt properties are dependent upon the molecules being able to

flow past each other; this is hampered by chain entanglements.
Therefore, MW, MWD and LCB are the primary controllers of melt
properties. In general, for films:
• MW ↑ “Processability” ↓ Melt Str./Elast. ↑
• MWD ↑ “Processability” ↑ Melt Str./Elast. ↑
• LCB ↑ Melt strength ↑ Draw-down ↓ Neck-in ↓ “Processability”↑

Machine & Coating Conditions

1. Reverse gravure, direct gravure or smooth roller system can be used to

apply the adhesive.

2. Do not stop the gravure cylinder whenever there is a machine stoppage

to prevent cylinder clogging

3. Recirculating the adhesive feeding system to minimize adhesive’s

foaming, skinning and grits during processing

4. Suggested cylinder: 180 – 200 LPI , 36 – 38 micron load cell depth

5. 1.8~2.8 g/m2 coating weight depends on the substrate

Tips For WB Lamination Process
Lamination Process: Drying Tunnel: Nip Roller:
− Recirculation feeding system − Drying tunnel length ⩾ 8m − hardness 85 -90°
− Gravure cylinder − Air flux: around 40-50m3/min − Temperature⩾60℃
− Smooth bar − Temperature: 70-100℃ − High pressure
− Sufficient drying improve initial BS
− Nip roller

Recirculation Feeding:
− Full circulation of adhesives
− Use low shearing pump
− Choose shortest route for
adhesive circulation
− Ensure sufficient adhesive in
container

Smoothing Bar: Adhesive Drying:

Cleaning: −Reverse direction − Water contents of dried adhesive
• Keep cylinder wet with adhesive − Faster speed less than 1%
• Clean the smoothing bar − Adequate Pressure − The adhesive web temperature
immediately after every pause should be above 55℃ at oven exit
• Use water for wet adhesive − Appearance observation (adhesive
• Use Ethyl Acetate if the adhesive layer is clear and transparent after
dries up it dries)

Meter, Mix and Dispense (MMD)

Why Need a Dispenser?

• products are highly reactive

• pot life after mixing is very short - around

30 minutes.

• Products need to be dosed accurately

and fed to the metering unit at regular
intervals.

27

General Business
Application Roller
1. Temperature
Check the actual temperature in the “Dam”. Do not rely on the temperature settings

Very high temperature Very low temperature

Adhesive too thin - hard to achieve Adhesive too thick - poor flow &
coating weight, shorter pot life appearance at correct coating weight

2. Transfer (sleeve) & impression roller hardness

• Recommended to be 80-90 shore hardness
• Gives correct “Foot Print”.
• Soft rubber will result in poor appearance.

28

General Business
IMPORTANT For Checking Coating Weight (CW)
CW is affected by :
1. Dosing roll gap (uniform across length)
2. Speed of transfer roller.
3. Viscosity of adhesive.

It MUST be measured at the beginning of each job with the fresh adhesive, correct
temperature and at the production running speed.

Amount of CW applied will depend on:

• Amount of Printing ink (ink gsm and pigment particle size)
• End use.
