CHAPTER I

INTRODUCTION

1.1 Introduction of the study

The printing industry in India is a significant sector that has a wide range of activities related
to printing, publishing and other services. India has a wide and dynamic that caters to both
domestic and international markets. The printing Industry in India contributes to the
country’s GDP and generates employment. The industry has small, medium and large scale
printing industries spread across the boundaries of the country.

India has a vast network of printing industries that produce wide variety of printing products
like newspapers, magazines, books, vouchers, deposit slips, paper pouch, stationery and
more. Indian printing industries has adopted the best and up to date technology advancements
to meet its capabilities, increase the efficiency and to produce in an effective way.

India is a land of various cultures and traditions and has a spirited publishing industry, with a
heritage of producing books in different languages and genres. The Indian printing industry
has significant export potential; materials like books, journals, magazines are exported to
various countries across the world.

During my internship I was focusing upon the operations of the post press printing. In
Manipal technologies limited post press division the operations was of printing to dispatch of
the products like books, bank deposit slips, credit card holder, aadhar card post card
envelope, textbooks and many more. In my study I looked upon their all aspects relating to
the printing of the products. The production process in Manipal printing industries take place
24*7, they use different types of paper quality for the printing. As printing industry needs
various types of quality of paper raw materials that are used in different types of paper
products according to the features and needs of the products.

INDUSTRY AND COMPANY PROFILE

2.1 Company Profile

Manipal Technologies Limited is a renowned and leading company that has achieved
remarkable growth and success since its inception in 1941. With humble beginnings as a
single-letter press machine and a handful of 15 employees, the company has evolved into a
dynamic organization with a wide range of services and solutions.

Under the visionary leadership of Mr. Mohandas Pai and the dedicated headship of Mr. Satish
Pai, Manipal Technologies Limited (formerly Manipal Press Ltd.) swiftly transformed from a
back office for Syndicate Bank to a trusted service provider for banks across the country. In
1955, the company established a Security Production Division, becoming the first RBI-
approved security facility in India in 1984, ensuring a compliant backdrop for its operations.

In 1997, Mr. Gautham Pai assumed control of Manipal Technologies Limited, coinciding
with the opening of new global markets. With a focus on embracing change and adopting
cutting-edge technologies, Mr. Gautham Pai led the company to new heights. In 2000, the
company obtained approval from the Indian Banks' Association (IBA) for its security facility,
solidifying its position in the industry.

Embracing the opportunities presented by the evolving landscape, Manipal Technologies


Limited ventured into new business domains. In 2003, the company established a
Transactional Production Division, followed by the establishment of a Card Division in 2004,
catering to the production of secure paper cards for the Telecom Industry. Manipal Digital
Systems was introduced in 2007, specializing in digital and commercial print space.

Driven by a commitment to expansion, Manipal Technologies Limited made significant


investments in 2008-09. The company established a new Packaging division, a state-of-the-
art Commercial Production facility, and MCT Cards and Technology Ltd. This facility
became the largest secure card production facility in India, further cementing Manipal
Technologies Limited's position as a leader in the industry.

CHAPTER III

RESEARCH METHODOLOGY

Manipal Technologies Limited started its production by printing products for banks. They
changed according to the trends and have implemented an effective production unit. The
machinery used at the production unit is hi-tech machines and the workforce is also highly
skilled. MTL printing division infrastructure is well maintained and has a proper coordination
between the units among the printing division. To provide better and accurate information
about MTL, research and data has been done both external and internal.

3.1 Definition

The study was about functions and operations performed at Manipal Technologies Limited.
The operations performed may have some problems relating to some certain factors, the
problems faced in manufacturing unit are machines breakdown, unskilled labors, no proper
utilization of resources, etc. Proper implementation of methods in manufacturing units save
both time and cost. A proper training should be provided to the employees relating to their
work. Manufacturing should have a step by step process to gain efficiency.

3.2 Objective of the study

 To understand about the production process and dispatch of the products.


 To analyze the productivity of printing units by understanding their operational
processes.
 To identify the area of improvements in the printing division unit.
 To study the supply chain management exercised by the manufacturing unit and to
estimate their efficiency in timely delivery and inventory management.

3.3 Data collection

The study depended on external data as well as internal data collected from the supervisor
and the employees of Manipal Technologies Limited. The study was also depended upon the
observations at MTL and some other data. The external was collected through MTL website
and other sources.

3.4 Limitation of study

 The study had access only to the post press division region, positively hindering the
study of other divisions at MTL.
 The study did not considered the impact of the external factors like political and
economic factors, which might have impacted the manufacturing units.
 Survey was not made upon the perspectives of customers or end users of the printing
products from MTL.

CHAPTER IV

LITERATURE REVIEW

1. This work focuses upon the demand for implementing sustainable products in the printing
industry. It also gives importance to practicing ecological products in printing products and
challenges in implementing the products.

2. It discusses about the evolution of computer printing, for the impact of printers to the
common use of non-impact inkjet, laser, and thermal-transfer printers. The review also
highlights the challenges faced by traditional lithographic print industries, specifically small
and medium-sized enterprises (SMEs), in today's highly digitalized and networked business
world.

3. This study aims to point out future trends in the printing industry, including benefits,
limitations and valuable solutions and improve performance and quality of printed papers.

4. This study hints that the printing industry is shattered. All the printing industries are solely
operating and do not have any link with other printing companies. But this study points on
the need for mutual connections internally or externally with the help of information
technology and have a continuous flow of information and growth across the entire value

5. The Indian paper industry produces 3.7% of the world's paper, according to the world
paper mill report. The sector has a rough annual revenue of INR 60,000 crore, or around USD
8.5 billion. The paper sector in India employs more than 2 million people.

6. This study focuses upon the challenges faced by small and medium-sized enterprises in the
printing industry, including the need to implementation of new methods and techniques to
survive in the market.

7. This study analyze the importance of paper in the printing industry, including the
properties of paper that affect print quality and the challenges faced by the paper industry in
meeting the demands and also to maintain its supply chain.

8. The focus of the article is to represent the manufacturing technologies as a instrument for
the execution of the method of sustainability. The contemporary printing company will track
the sustainability of improvements as well as the usage of primary media.

9. The literature on the environmental impacts of digital printing indicates that while digital
methods offer advantages in terms of variable data printing, quality, and productivity, there is
limited research on their environmental performance compared to traditional mechanical
printing methods. However, some studies have been conducted, and they provide insights
into the potential environmental implications of digital printing. One aspect highlighted in the
literature is the higher energy consumption associated with digital printing. Digital printers
often require more energy during operation compared to mechanical printers due to the use of
electronic components, such as printheads and imaging systems. On the positive side, digital
printing methods have been found to have lower chemical and water consumption compared
to mechanical methods. Traditional printing processes often involve the use of chemicals for
plate-making and cleanup, which can have adverse environmental effects.

10. This study focuses attention how to reduce the cost and improve the quality and profit by
selecting appropriate printing materials. Also, to bring all the practices of the company

11. This study provides theory, reviews descriptive survey data on the printing industry, tests

12. According to the author Keval J Kumar in the year 2012 describes The growing
combination of telecommunications, computing, broadcasting, and other media is challenging
the conventional discipline of mass communication. In order to represent current
developments in communication theory and data research, it primarily observes on media
analysis and criticism. There is now a whole new section on modern information technology
and communications.

13. According to the author Jagadish Chakravarthy in the year 2004 presents thorough an
examination of the evolving patterns in international broadcasting networks. Every
significant problem is illustrated using examples from everyday life. The book is intended to
be a useful resource for decision-makers, planners, researchers, students, media experts, and
the general public.

14. The study describes the practices and theories of journalism. This collection of articles
from working journalists is maybe unique in that they have focused on their own line of
work.

15. This paper deals with new opportunities that manufacturing companies using new
industries and tools for reducing waste. The emergence of cyber-body system and massive
data and distribution of “Internet of Things” are some examples. In addition to this they are
doing research regarding waste management especially on minimising waste. ( PTamás, B

CHAPTER V

DATA ANALYSIS AND INTERPRETATION

In the Post Press Printing Division at MTL, more than 500 books of production orders are
accepted and printed according to the client’s needs. There are 3 types of process that takes
place at Post Press Division; Print Finishing, Folding, and Binding. To execute these process
there are various machines. The manufacturing unit starts with the loading of the raw material
that is paper bundles, labors load the paper bundle in to the machine and according to the size
needed machine is adjusted. According to the amount of print needed the other materials like
ink, plates, chemicals, lubricants etc. will be loaded to the machine. When the machine is
ready, it will do all the activities like cutting, folding, gathering and gumming. The printing
on paper sheets is done by the aluminum plates. Plates contains the contents of prints, one
print plate contains up to 8 pages, after the printing of the pages they are taken into the edge
cutting machine for cutting according to size needed then the pages are bundled by saddle
stitching into different sets, then the sets of pages are binded and stored. At the end they are
packed in cardboard boxes and it is dispatched to the final destination.

5.1 Product Line

MTL prints various types of stationary products as per the need of the clients, they basically
print upon the orders of the clients, upto 500 copies of orders are printed in their Pre-Press
Division and more than 500 copies are printed in Hard-case section at Post Press Division.
First a sample copy is created according to the clients design and need of the product then
upon the sample the final numbers of product is been printed in the manufacturing unit. 50
to100 books are kept for rework but till now Post Press Division hasn’t faced any rework on
the products. Hard case section is also a part of Post Press Printing Division, where the
products are binded by hard cases.

 Card paper holder
 Aadhar postal slip

 Oxford Dictionary
 Novels
 Kids story books
 Hard case books, etc.

5.2 Manufacturing Process

In manufacturing process at Post Press Printing Division of MTL there are 3 types of
processes that takes place, they are: Print Finishing, Folding and Binding.

PRINT FINISHING FOLDING BINDING

5.2.1 Print Finishing

First the printing process takes place by printing the papers, paper bundles are loaded into the
machine by the labors, and then the machine is adjusted as per the requirements. Also, the
printing materials like plates, films, ink, water alcohol, lubricants, chemicals, etc. will be
loaded into the machine as per the printing requirements. When the printing is ready, it will
do its activity of printing of the paper by using the help of aluminum plates, which contains
the materials that is to be printed. After sometime the machine will start extracting the printed
paper on the other end of the machine, from there the labors will collect and take it to the next
further processes.

5.2.2 Folding

Folding is done by 2 types, stitch folding and stapled folding, stich folding is done for books
up to 150 pages. The printed paper are bought into the folding section, here the printed paper
is cutted according to the size required and it is folded with the help of the machines for the
further process. Folding is mainly done to give a proper shape and to provide a strong
binding. The folded paper is gathered and processed it to the next section.

5.2.3 Binding

Binding is the main requirement that is needed in the books and other stationary items. In
MTL Post Press Division binding is done in 4 ways, they are: Hard case Binding, Manual
Binding, Spinning and Perfect Binding.

Hard Case Binding means where the binding of the book cover in which hard case is
involved, which differs from other binding. Hard case cover is non flexible and it have
support by the paper back board, which makes it durable.

Manual Binding is done by the labors; they operate the machines each time for single books
to be get binded.

Spinning and perfect binding are done with the help of hi-tech machines, which are specially
designed for the use of proper and efficient binding.

5.3 Competitors

For MTL it is a great advantage that they don’t have any major competitors in the field of
printing industry at Manipal. It helps to be risk free in terms of competitor’s factors. The
client base of MTL is so strong that if there is a competitor in future they might handle the
industry in a effective way by the help of their knowledge and experience.

5.4 Inventory Management

The important objective of inventory management is to gain productivity and efficiency in


production and sales of the products.

5.4.1 Suppliers

The major needed material is paper bundles; it is imported from the suppliers from Europe
and U.S.A. MTL has a good relationship with their suppliers in terms of business from both
the point of view.

5.4.2 Quality of Materials

They have 3 qualities of papers which are Gloss Paper, Matt Paper and Maplitho Paper,
which are used in the printing unit.

5.4.3 Raw Materials

The paper bundle is the main raw materials in the printing industry. MTL uses 40 GSM to
120 GSM of different types of paper, which varies from each other in quality and dimension.
In printing there is need of the ink to print the design; there are various types of ink that are
hazardous and non-hazardous to the environment. The paper bundles are imported from
Europe and U.S.A, according to the need of the clients printing orders, they procure the paper
bundles. The 4 main primary colors of inks used in MTL are Black, Magenta, Cyan and
Yellow. From these 4 colors other colors are also extracted according to needs.

Ink Pumping System is used mixing of the colors, 800 kgs of Ink is needed monthly for the
printing purpose. Aluminum plates are used for printing; the printing design is implemented
in the plates and is used for printing. One single plate is divided into 8 pages of different
designs; from one plate 8 pages can be printed. After the use the plates are cleaned by using
solvents and other chemicals and are reused for other printing purposes until the plates are of
no further use.

5.4.4 Warehouse Facility

Post Press Division of MTL has storage to store the finished products. In the storage area
there were printed papers wrapped in plastic foil to avoid dust and other damages, later that
printed papers used to process for binding section from the storage area. Wooden pallets were
used to store the printed papers. The some areas the storage and process took place at same
place, like in binding area the storage and process took place at same area for easy
processing.

5.4.5 Orderly Distribution

The production is based upon just in time method, based on the orders they manufacture and
deliver it to the clients.

5.4.6 Scrap

The wastes in Post Press Division are disposed into the trash. Because the waste generated at
this division may be like damage of books during the process, etc. are disposed without
recycling it for the future use in production or for any other uses.

5.5 Tools and Machinery

Printing industry need several machines from printing to binding of the paper products. MTL
has many machines in Post Press Division; heavy huge machines are been imported from
Germany and small machines are from India itself. Some machines were first handed and
some were second handed. Total in 3 divisions there are about more than 150 machines.
Machines maintenance is done every 2-3 months. They have total equipment’s of about 200
Cr. Some of their machines are:

 High Speed Automated Machines


 Folding Machines
 Binding Machines
 Saddle Sewing Machines
 Shrinking Machines, etc.
 Gumming Machines

5.6 Mode of Transportation

The finished products are transported within trucks; they outsource the transportation facility
to local transportation agencies like Shree Logistics, etc. After the binding of the books they
pack the books in set of 5 using plastic with the help of machines, and then it is packed in the
cardboard boxes with the destination details. The office located at the dispatch area is
maintained through computer systems, to maintain the dispatch of the products and to track
the goods which are been transported. They track the products by “LR” numbers.

CHAPTER VI

FINDINGS AND SUGGESTIONS

6.1 Findings

 Poor management of raw materials.


 Machine breakdown and operation failure due to unskilled labors.
 Delays in delivery of printed products at sometimes.
 No proper storage area is been made to store products.
 Not accepting orders from new clients.
 No proper waste management.

6.2 Suggestions

 Storing of raw material in proper place to avoid damages. Improper storage can
damage or lose raw materials. Proper distribution of raw materials according to
quality and size can be implemented.
 Unskilled labor can increase cost and time, so provide proper training for those labors
about their specific work. Give proper suggestions at the time of machine breakdown,
how to manage the process, etc. Providing proper knowledge about the inputs to the
machinery.
 MTL can provide their own transportation system rather than outsourcing it to the
third party logistics providers. This helps them to manage timely delivery and
increases efficiency in the transportation.
 MTL can access new market segments by reaching out to new customers, they have
their 18-20 old customers from which they get orders. New customer basis can create
new opportunity in market segments and it also creates good goodwill to the
company.
 As per my observations in Post Press Printing Division at MTL, there was no proper
waste management at the area of production. The waste or damaged products were
kept at a side of the area and there was no area for storing waste or damaged products.
They don’t recycle the waste or damaged products at Post Press Printing Division.

 The storage and binding process is done at one same area of the unit. They can divide
those two things into different compartments.

 At the area of storage of finished products, there was no proper safety for the products
like the products was kept open without any safety layer of plastic to avoid dust and
damages. They can cover the paper finished products with plastic foils to avoid dust
and damages.

 Implementing FIFO methods in inventory management to avoid expire or wastage of


inks, lubricants, etc.

 Purchase raw materials whenever its necessary, avoid storage of bulk raw materials.

 Product stocking area must be clean and tidy, to avoid damage of products due to
humidity or temperature.

 To keep a record of damaged items for further references to avoid the damages.

CHAPTER VII

LEARNING AND CONCLUSION

7.1 Learning

The Internship Project at Manipal Technologies Limited was a great experience of learning
new things and gain knowledge about the industry. The Printing Industry study was
completely a new experience; it assisted my understandings in managing and operation
function of the industry. Recognizing the process and operations at MTL was a good and
positive experience. It helped me to practically apply the theoretical knowledge and also
helped me in gaining new things. It helped to learn about different printing practices,
understanding the advantages and limitations of each method. Gaining knowledge of Post
Press operations, design preparation, color management, inventory management, etc.
Acquired knowledge about various printing materials like paper, ink, color, lubricants, etc.
Gaining hands on experience on post press operations, understanding various processes like
printing, folding, cutting, etc.

Overall, the printing industry offers variety of opportunities to learn and gain knowledge,
which requires skills, creativy and detail orientation. Learning and adaptation of new
technologies along with the trends are a crucial part of the life to evolve in the competitive
field.

7.2 Conclusion

The study was mainly focused upon the post press printing division of MTL. In post press
printing division they manufacture stationary items, bank slips, card holder, novels, etc. about
the manufacturing process of these products is included the study of MTL. The
manufacturing unit starts from accepting orders from the clients, then procurement of raw
materials as per the orders and manufacturing the products passing through other processes.
Other materials that are used in manufacturing of paper items are ink, plates, lubricants,
chemicals, etc. using these materials the paper is been printed into segments and then it is
passes to the next process of folding and binding. All the processes have their own

advantages and limitations in printing industry, efficient use of the resources will help to gain
