p l a c e s i n c e t h e p u l s i n g m e d i a e , g ; h y d r a u l i co i l , a n d t h e f l u i d
being pumped are separated by three metalllc diaphragmswhich
are sealed by o-rings on each side.
P D C c a n s u p p l y s i n g l e a n d m u l t i - s t a g ec o m p r e s s o r sw i t h o r
without total integratgd turnkey systems. In a fully integrated
system the only requirement is connection to electrical power.

2). The suction check valve opens and permits the gas to enter
the cavity. This is represented by an extreme valley in the
crank diagram.
3). Suction will continue until the piston raaches the Bottom
Dead Csnter. (BDC)
6). The discharge will continue until the piston reaches the
Top Dead CentEr. (TDC)
This injection pump makes up for .the leakage past the plung€r'
plus the amount oi oil lost through by the oil relief valve. The
relief valve setting ic slightly higher than the dlscharge
pressure of the compressor. This allows the diaphragms !o .
contact the cavity firmly, thus assuring a total sweeping of thE
cavity volume. Wtren the dlaphragms contact the top of the
cavity, the hydraulic piston still has few degrees of crank angle
left before it reaches the top dead center. During thls period
the oil pressure rises above the gas discharge pressure until it
reaches the setting of the relief valve. Now the relief op9!3
and dischargesth; excess oil: this is called over pump. Normal
over pump is between 60 to 100 c.c. pgr minute. The relief valve
opening i; indicated by the highest peak in the crank diagram.

operation. Clogged filters will cause loss of priming,
cavitation and excessive noise.

priming,no over pump flow and foamy oil through sight glass.

14). Do not use the oil relief valve for maximum process
pressurb protection. When compressor is dead ended using the
relief valve it will dump too much oil and therefore will loose
priming. This will cause the compressor to cavitate. Use
rupture disc andlor process relief valves lor limiting procass
pressure.

b e f o r e s h i p m e n t f r o m P D C . I n s p e c t t h e s k i d c a r e f u l l y 'a s s o o n a s
it is received at your facility. Any damages to the skid and/or
compressor should be reported to the driver of the truck and/or
shipperimmediatelY.
i ) . O i l a n d E l a s t o m e r i cs a a l s h a v e a s l r e l f l i f e o f a p p r o x i m a t e l y
one year. Replace these if n€cessary belore startup.

p r e c a u t i o n s .a n d r o u t i n e c h e c k s t o a v o i d s u c h d a m a g e . R e p l a c e o i l
if necessary to maintain lubricity levels.

1} FOUNDATION.
O s i n c e t h e c o m p r e s s o ru s e s a b a s i c c r a n k - c o n n e c t i n g r,od mechanism,
t h e r e a r e i n h e r e n t u n b a l a n c a df o r c e s a n d m o m e n t s ' T h e s e h a v e t o b e
a b s o r b e db y t h e f o u n d a t i o n . T h e P D C - 2 a n d P D C - 4 u n i t s c a n b e
mountedon a flat concrete floor. using anchor bolts which fit
close in the holes provided in the base plate. For PDC'5 and
l a r g e r u n i t s . a p r o p e r f o u n d a t i o n i s r e q u i r e db a s e d o n t h e
u n b a l a n c e df o r c e s a n d m o m e n t s p r o v i d e d b y P D C .
3) FIELD PIPING.

T h e w a t e r s u p p l y p r e s s u r e s h o u l d b e s u f f i c i e n tt o p r o v i d e f l o w
through the head and heat exchanger which meets drawing
speciiication. Normally 40 to 100 psig pressure is more than
adequate: The inlet temperatur€ range can be 35'100 degree F'
Theie should be either a water flow switch. or a temperatur€ switch

unloaded during startup. A typical unloading piping is shown in
Dwg. 4-200'4.
The unloading mode shoufd persist for one to two minutes. After
this lapse of time, close V4 and V2. and open Vafve Vg first. and
V1 next.

Use proper leverage depending on the tightening torques listed for
the bolts on assembly drawings. Proper leverage will require

As the head is being llfted care should be taken to assure that the
diaphragms stay with the lower heads. lt is possible that the
i n i t i a l l u b r i c a t i o n o r m o i s t u r e m a y h o l d t h e d l a p h r a g m st o t h e
upp6r head. lf thE diaphragms are lifted with the upper head, they
may drop causing physical damage. .Now.set the head safely and
securely. At all times care should be taken to avoid denting.

valve to clamp the upper and lower heads of the compressor. This is done at
h i g h p r e s s u r e s o v e r 1 0 , O O Op s i g i n P D C ' 4 a n d o v e r c o m p r e s s o r s . T h i s
eliminates large bolts and heavy torques. ln certain cases a separate hand
p u m p i s u s e d f o r p r e s s u r i z a t i o no f t h e b o o t s t r a p .
4.3-1 Remove gas check valves which may be located either on the
top or on the sidEs of the stuffing box. This is accomplishedby
removing the backup nut first and then the check valve assembly is
remoued by using special handles. a handle with a magnet at the end etc.
4.3-3 Remove all the oil piping. This will include oil suction check
valve. relief valve and bootstrap.
4.3-4 Loosen the main nut. The main nut is provided with two
radial holes where two Tommy bars can be fitted. Fit two long pipes
over the bars ot uS€ a lead or brass hammer. Using thE hammer'
strikg close to tho end of the bars until the nut is loosa. Now
looSen the nut until it comes out of the stufflng box, While this
is dons. attach a sling attached to the lifting devica. to the two
Tommy bars. Use ball or universal ioints to avoid tangling of the
sling. Remove the nut and carefully set it securely.

5. REASSEMBLY.

and o-rings are not damaged. The cost of o-rings and diaphragms
is consid-rably less than the total assembly and downtime of the
compressor.
Since the upper head o'rings are fighting gravity (upside down)'
when being assembled, it is nscessary to hold the o'rings by using
grease. Grease should be non'charring type and should be compatible
with the procsss. This should be determined by the customers. Some

Now lower the upper head down, always observing to assure the
o-ring stays in the upper head. After the head is in place, ch€ck

given on the drawings. Use the gegu€nce marked on the heads, lock
rings etc. Initially hand tlghten all the bolts. Now apply 26o/o,

stress€s in bolts and heads resulting in diaphragm and o'ring

After the bolts are fully torqued, observe the squaren€ssof the
heads again. Use scale if necessary to assure this.

hdad and main nut. Tighten thE nut by using Tommy'bar and tap with
a lead or brass hammer. Now mark the main nut and stuffing box by

again. Apply enough torgue on the main nut until the two punch
mlrks align thamselves. This will assure proper seating of the

possible. This will allow ths oil to drain throughthe bypass. lf the
flywheel cannot be turned manually, then jog the wheel using the motor.
Do not riin for more than a fsw seconds at a time. Repeat this sevsral
times until no oil is observed through the sight glass.
4. Remove all the oil piping from the lower head, oif suction check
valve. relief valve. bootstrap check valve.

of the piston ring grooves are extremely sharp. Observe precaution to
prevent cutting of o-rings and piston rings.

10.4.2 lnsert the piston in the sleeve or lower head. Lead chamfers ara provided
on the sleeve or head to help in insertion. Lubricatingthe inside of the
sleeves or head will help insertion considerably. Slight tapping at th€
end of the rod will also help in the insErtion.

12. For piston design. mount the piston as described above. Mount the
piston in the sleeve, or gleeve first in the lower head and then the

the relief valvE bypass valve open. The flvwheel should turn freely. lf any

inspect all the parts immediately. Call factory if you have any questions.

The heads are assembled sideways or vertically. The sleeves are mount€d
in the transitionblock, or in the lower head, vertically.The sleevos
are mounted and bolted lrom the underside or from the top using an
adapter flange. ln the adapter flanges, remove the flange first and
then remove the sleeve using T'bolts. When sleeves are bolted from thB
underside.the transition block has to be lifted before the sleeve
is removed. To accomplish this, follow the procedure given below:
1.'t Remove the upper and lower head. when applicable. Follow the procedure
described above. The only difference is that the heads are vertical
instead of horizontal.
1.2 Remove the bolts holding the transition trlock to the base flange.
1.3 Litt the block using eye'bolts and proper lifting dEvice. Lift the
blocks straight up. Tilting can caus€ bending and damage to the plunger
or piston. In vertical assemblies the diaphragmsar€ located oJl, and
bolted to the lower head.

This base has been designed by PDC. lt can be mounted vertically with
horizontalheads or horizontally with vertical heads. The base is normally
m o u n t e d h o r i z o n t a l l yw h e n t w o s t a g e o r d u p l e x o p e r a t i o n i s d e s i r e d . T h e
procedure for assembly and disassembly is the same as described previously.
3. PDC-6, 8 or 10
Normaily the second stage is mounted horizontallyon top, and the first
stage is mounted vertically. A transition block is used. which allows
the second stage to be mounted on top. and the first on the side. The
first stage slEeve is installod in the transition block. The second
stage plunger is piggy'backed on the first stage.
3.1 ln order to remove the lirst stage sleeve or piston, the lirst stage has to
be disassembled first, as described above. Then the first stage sleeve can
be removed. Now dlsassemble the first stago head assembly as described above.
3.2 Now lilt the transition block. using eye-bolts and proper lifting device.
Raise approximately six inches straight ufr. Now place blocks under the
transition block. Remove the bolts holding the piston rod to the crosshead.

as described above. The only difference will be in thE filling of oil. The
first stage. since it is mounted vertically. will not allow total filling

port. However, this will be a slow process. since air removal is tough.
Proper priming will be achieved during start up.
3.4. Always turn the flywheel manuallV after fillirro. leavino the relief valve
bypass valve open, to assure frroperfill. fhe flvwheelshould turn freely.

are normally of the self contained cartridge type. whers poppets
and springs ar€ held together by a slotted retainer,or a concentric
type. The maior parts of the concentric type are held together by
C - s h a p e ds n a p r i n g s . o r b o l t e d t o g e t h e r u s i n g s o c k e t h e a d c a p s c r e w s .
I n t h e c o n c e n t r i cd e s i g n , t h e s u c t i o n a n d d i s c h a r g ev a l v e s a r e a
part of the same assembly, using a common seat.
1.2 Remove the back up nut or the back up flange by removingthe bolts.

1.4 Set the assembly on a short piece of tube. with the retainer
facing down. A proper size socket wrench can also be used. Now use
a pin or drill etc, small enough to tit through the hole in the
cage. Gently tap it, until the retainer is out of the cage. Care
should be taken not to use sharp objects. Inspact the parts and
replace if necessary. Vespel poPpets are used up to pressures of

a Teflon o-ring is mountEd on the groove of the metallic poppet. In
order to assEmble the o'ring on the poppet, heat the o-ring on a
hot-plate to 200'300 degrees F, or heat it in boiling water and
then insErt the poppet into the o'ring. Extreme care should be
taken to prevent the o.ring from cracking. When it is still hot,
press the poppet with the o-ring down on a flat surface. until the
o-ring seats itself square in the groove.

REASSEMBLY:
1 . Place the spring in the cap and assemble in the lower plate.
Place.'the poppet on the cap and lower the plate'guide cavity.
4. Assemble the springs and caps on the upper plate. This can ba
done upside down to ease assemblY.
5 . Now lift the partial lower plate and seat assembly and place it
on the upper plate.
1. Hold the body in the vise. loosen and remove the seat retaining nut.
2. Remove the s€et.
3. Flemovethe poppet.
4. Inspect and change parts if necessarv.
5. Reassemble.

relief valve assembly.These type of relief valves must be
purchased pre'set from the factory and are readily available
from stock. Setting of these pre-set valves in the field is not
required. Insta!l and follow the start up procedures steps
as datailed on page 12 of this manual
With no load on the spring and valve seat. the valve witl not
hold any pressure. Turn the adiustment nut 2 turns (clockwise),
prior to starting the compressor, to hold the relief valves'
internal components in place.
4 , The compressor at this point will not achieve the full proper
discharga pressure.

clockwise (increase setting) in incrEments of approximately
112 of a turn. pausing to allow the increased dlscharge pressure
to stabilize with each adjustment (see graphs on the following
pege for turns v€rsus pressure data). The tlme period required to
stabilize the dlscharge pressure at sach adiustment interval,
wiff va,ry with the volume being pressurized. Once this stable
state is reached. make the next adiustment immediately. Follow
this procedure untll the proper dlscharge pressurs is reached.

cfockwise (inlrease setting) 314 of a turn. This step is
crucial to the proper operation of the compressorsystem.
7. Turn the locking collar against the relief valve body and
tighten. Lock the collar in place with lhe locking bolt
on the side of the collar.

MAINTENANCE OF THE INJECTION PUMP
@ The injection pump is a variable volume, positive displacement
pump. lt is connscted to the crank shaft and phased properly to
inlect oil into the heads during the suction strokE. When the main
p l u n g e r / p i s t o ni s m o v i n g t o w a r d s t h e t o p d e a d c g n t e r , t h e i n j e c t i o n
pump plunger will be moving towards the bottom dead center and
vice-versa i.e. they are 180 degrees out of phase.

The maximum flow rato of the pump is 200 cc/min. and the minimum is
60 cc/min. The maximum flow is achieved by screwing the body all
the way until its head is bottomed out on the lock nut, and the
lock nut is bottomed out on the housing. The distance from the top
of the housing to the toP of the pump body should be approximately
15/16". The minimum flow is achieved by screwing the iniection pump
b o d y . o u t f r o m t h e m a x i m u m p o s i t i o n a p p r o x i m a t e l yt w o f u l l t u r n s . T h e
distance from the top of the housing to the top of the pump body
s h o u l d b e a p p r o x i m a t e l y3 1 / 3 2 " .
For pressure up to 2000 psig s€t the flow to 200 cc/min. For
pressures bEtween 2000 and 10,000 PSig, set the flow rate to 150
cc/min. For pressures over 10.000 psig, set the flow rate to 100
c.c./min.
