4. PROGRAMMING INSTRUCTION

4.1 Programming by serial line

See chiller instruction sp627fri.

4.2 Programming by Hardware Key (HKEY)

The hardware key (HKEY) is an external device which can store BOARD program and setup in
order to transfer program and setup from a BOARD to another one; this operation is possible in
two ways:

1) storing in the HKEY the program and all the setup parameters from the BOARD;
2) programming the BOARD from a HKEY;

The HKEY may be used to update software and to program several boards in a short time. In order
to do that, it is necessary to store the new software version on the hardware key and then to
program the controllers.

To enter the HW KEY menu, the procedure below has to be followed:

1. Insert the HKEY in the connector called SPI (between the PRG and SLAVE connectors);
2. Press the MENU key;
3. Scroll the menus by the UP/DOWN keys until “HW KEY” is displayed and then press SET key;
4. Enter the required password which is the same of the MANUFACTURER SETUP menu;

The next screen will be displayed.

5.4 Serial Linked Unit configuration

5.4.1 Remote boards address configuration

It is necessary to set the address for remote assistance (1 – 255) on the master board of each Unit
connected to Micro Panel Heavy.
Remote Chiller #N will be the address #N with N=1..8.
Check the specs of the unit to know the installer set up number (Pxx).

5.4.2 Serial line termination jumpers

The RS 485 line should be terminated on first and on last board in order to avoid communication
errors. Jumpers TU2 and TD2 should be closed to terminate serial line. Jumper TL2 should always
be open.
The jumpers TU2, TD2 and TL2 of all the boards between the ends of the serial line should always
be open; please refer to the attached detailed wiring diagram.

5.5 Mounting Instruction

To avoid Electro Magnetic Interference and to optimize the efficiency of the EMI filters please take
care of the following points:

• Be sure that the conducting area around boards support holes (on main, auxiliary and user
boards) are very well grounded to the mounting plates through conducting studs, screws
and spacers.
• Low voltage lines like transducers, serial lines, board power supply must be wired far from
high voltage lines like power and auxiliary;
• Connecting shield to ground minimize shield length (max 10/15 mm).

6.1.5 External Enable

To make the unit start and stop from a remote switch an EXEN (External Enabling) input is
supplied:
• the unit must be set the first time in on status through the ON/OFF key (the green led should
therefore be ON);
• the auto restart mode should be selected in setup (M14 = 1) to allow the system to keep
memory of its status even after a loss of power supply;
• if the EXEN input is energized the machine is stopped (using the pump down procedures but
without enabling the multiple pump downs) and the display shows “LOCK: REMOTE OFF”;
• if the input is not energized the units run normally starting with the normal staging.

Note: in OFF status (the green LED off)

• if the EXEN input is energized the display shows “LOCK: REMOTE OFF”;
• if the EXEN input is not energized the display shows regularly “SYSTEM OFF”;
To toggle the unit status from off to on and from on to off the ON/OFF key should be normally
used.

6.2 TEMPERATURE CONTROL

This procedure runs on the master board, switching all the unit (chillers) on and off according to the
plant requirements.

6.2.1 Controller structure

Our method divides the problem in two tasks: the controller and the actuator.
The controller decides, given the error value and using a PID algorithm, the percentage value of
the total chiller power to be given to the plant.
The actuator decides which enabled slave units (SLU or DLU) must be switched on/off and it also
sends the demand percentage on the SLU.
This job is easier with a multi-unit chiller.

6.2.2 PID controller details

Involved Parameters:
M17: Set point for Temperature Control
M18: Proportional Band for Temperature Control
M19: Integral Time for Temperature Control (integral effect disabled if = 0)
M20: Temperature controlled: 0 = LWT 1 = RWT

The PID controller works with the difference between controlled temperature (LWT if M20=0 or
RWT if M20=1) and the set point (M17) and use the following parameters:
- M18 is the Proportional Band;
- M19 is the Integral Time.

6.2.3 Actuator details

Involved Parameters:
M21..M28: Nominal power of Serial Linked Unit #N (0= SLU#N not present) (N=1..8)
M29..M36: Nominal power of Digital Linked Unit #N (0= DLU#N not present) (N=1..8)
M37..M44: Serial Linked Unit #N disabled (N=1..8)
M45..M52: Digital Linked Unit #N disabled (N=1..8)
M53: Minimum time between the insertion of different Remote Units.
M54: Rotation time for the Remote Units (0=units rotation disabled).

The actuator decides, in base to units enable parameters (M21..M36) and the units run time, the
status (On/Off) of Digital Linked Unit (DLU) and the demand (0-100%) of Serial Linked Unit (SLU).

Rev. 3 of 03.04.08

Following assumptions are made:

ƒ The actuator controls only the units present on the plant (with M21..M36>0).
ƒ The staging logic depends form the values of units nominal power (M21..M36):
o first is computed the total nominal power (KW);
o then, in base to the value decides by PID, it is computed the actual demand (%);
o then the demand for each unit is computed.
ƒ When a unit must be switched on, the algorithm takes from the available units the less used
one; the SLU units have priority on DLU units (i.e. first is searched an enabled SLU and then, if
not any unit is found, a DLU is searched).
ƒ When a unit must be switched off, the algorithm takes the more used one.
ƒ Generally the unit alarms are a warnings only and not affect on the actuator logic, but if one of
below SLU alarms is present:
o SLU Serial Communication;
o SLU in OFF;
o SLU not in Remote Mode:
then the required demand is set to 0% and the related SLU is not considered from actuator.
ƒ The SLU units are disabled when setup parameters M37..M44=YES: in this case the disabled
units are not more controlled by the actuator and they will be switched off.
ƒ The DLU units are disabled when setup parameters M45..M52=YES: in this case the disabled
units are not more controlled by the actuator and they will be switched off.
ƒ M53 is the minimum time between the switch on/off of two different units;
ƒ Every M54 hours the more used units is switched off and is replaced by the less used one; this
action is executed only if M54>0 and it is available a unit ready to be switched on.

Example
n.2 SLU are present (M21=50KW, M22=100KW)
n.2 DLU are present (M29=25KW, M30=125KW)
All the others units are not present

Total power = 50 + 100 + 50 + 150 = 300KW

Max demand SLU#1 = (50 / 300) * 100 = 16.6%
Max demand SLU#2 = (100 / 300) * 100 = 33.3%
Max demand DLU#1 = (25 / 300) * 100 = 8.3%
Max demand DLU#2 = (125 / 300) * 100 = 41.6%

6.2.3.1 Sequence controller

This option allows to increase/decrease the demand of SLU with a particular sequence.

Involved parameters:
M107: Sequencer presence:
0= no;
1= yes with two threshold for each unit;
2= yes with four threshold for each unit.
M108: Minimum units capacity used in the sequencer.

Following assumptions are made:

ƒ Sequence controller is enabled when M107>0.
ƒ M108 is a parameter used to compute the SLU demand capacity thresholds to reach before to
increase/decrease the demand of another SLU.
ƒ SLU capacity thresholds are computed with following logic:
o if M107=1 then two demand threshold (DEM_TH) are used:
DEM_TH1 = M108 %
DEM_TH2 = 100 %
(example: if M108=25% then DEM_TH1=25% and DEM_TH2=100%)
o if M107=2 then four demand threshold (DEM_TH) are used:
DEM_TH1 = M108/2 %
DEM_TH2 = M108 %
DEM_TH3 = M108 + [(100-M108)/2] %
DEM_TH4 = 100 %
(example: if M108=25% then DEM_TH1=12.5%, DEM_TH2=25%, DEM_TH3=62.5%,
DEM_TH4=100%)
ƒ The demand of SLU is increased second the plant cooling request with following logic:
o If all the SLU are switched off (i.e. demand=0%) then is switched on (demand =1%) the
less used one;
o Then the demand of first SLU is increased until is reached the first demand threshold
(DEM_TH1);
o Then the demand of the remaining SLU available (one at time) is increased until is
reached the first demand threshold (DEM_TH1);
o Then the demand of each SLU (one at time) is increased until is reached the second
demand threshold (DEM_TH2);
o Then the demand of each SLU (one at time) is increased until is reached the third
demand threshold (DEM_TH3) (only if M107=2);
o Then the demand of each SLU (one at time) is increased until is reached the fourth
demand threshold (DEM_TH4) (only if M107=2);
ƒ The demand of SLU is decreased second the plant cooling request with following logic:
o The demand of each SLU (one at time) is decreased until is reached the third demand
threshold (DEM_TH3) (only if M107=2);
o Then the demand of each SLU (one at time) is decreased until is reached the second
demand threshold (DEM_TH2);
o Then the demand of each SLU (one at time) is decreased until is reached the first
demand threshold (DEM_TH1);
o Then the demand of each SLU (one at time) is decreased until is reached the 0% (i.e.
SLU are switched off);
ƒ Follow 2 examples that resume the sequencer logic:

6.2.4 SLU control details

The control of Serial Linked Units (SLU) is based on the data interchange with Micro Panel Heavy
by serial line.
Micro Panel Heavy is the MASTER and the SLU units are the SLAVE.

Following actions are executed:

MASTER side
ƒ If a SLU is not present (i.e. M21..M36=0), then the MASTER not sends any command to the
relative SLU and in the SLU screen is showed “---“.
ƒ If a SLU is present (i.e. M21..M36>0) but disabled (i.e. M37..M44=YES), then the MASTER
send the command to stopping the SLAVE. This allows to switch off all the devices of SLU and
disabled the alarms.
ƒ If a SLU is present (i.e. M21..M36>0) and enabled (i.e. M37..M44=NO), then the MASTER
send to SLU the Demand computed by actuator and it read the status of alarms in each SLU.
Also, the MASTER checks the following alarm conditions:
o Serial communication with SLU;
o SLU in OFF;
o SLU (DLU) in alarm

SLAVE side
In each SLAVE should be present a setup parameter (Mxx) to enable the Remote Control mode:
ƒ If Mxx=0 then the SLU works in Standard Mode computing the unit demand in base to the
actual value of his LWT/RWT and not respond to the remote commands sent from MASTER.
ƒ If Mxx=1 then the SLU works in Remote Mode and following operations are executed:
o SLU respond to remote commands sent from MASTER;
o Unit Demand is passed from the MASTER;
o On the screen is showed “REM” instead of setpoint;
o On the 7 segments display is showed “rct” instead the value of controlled temperature;
o If SLU not receive any remote commands for more 30 seconds then all the
compressors are switched off without pump down procedure.

NOTES
1) If the SLU Chillers using ZAM2CH sw then, for the correctly working, it is required to install
ZAM2CH38.00 sw version or later.
2) To check the compatibility with the others SLU chillers, contact Project Engineering.
3) If the SLU Chillers using ZAM2CH39.00 sw (or later) then must be installed ZAMPMH02.00 sw
(or later), otherwise is always showed the warning SLU not in Remote Mode.

6.2.5 Upper Demand Limit

Involved Parameters:
M12: Upper demand limit of plant power (100 = no upper limit)
M13: Demand percentage in Open Loop Control at startup (0 = open loop control disabled).

Demand limit of plant power is upper limited by user setup parameter M12 when open loop control
is disabled (M13=0).
If M12=100 then demand limit of plant is not upper limited.

6.2.6 Open Loop Control

Involved Parameters:
M13: Demand percentage in Open Loop Control at startup (0 = open loop control disabled).

If user setup parameter M13 > 0 and the system is ON, then open loop control is enabled and
demand percentage is set to M13 value.
On the main mask the display shows: OPEN LOOP CTR: value %
Press the SET key.
On the main mask the display shows: OPEN LOOP SET: value %
Press UP to increase the value, DOWN to decrease.
To switch to the normal use of UP and DOWN keys (to see the other masks) just press the SET

M65: Rotation time for the pumps of GPP.
M66: Max value of GPP pumps curve.
M87: Minimum value of pressure PS for “Low Pressure PS” alarm (0=alarm disabled).

Following assumptions are made:

ƒ The GPP control is enabled when M55=YES and PS probe is enabled (M82=YES).
ƒ The system can manage until a maximum of 4 pumps, controlled by digital output PUn (n=1..4).
ƒ The system controls only the pumps enabled by setup parameters M56..M59.
ƒ When the machine is started, the less used pump is switched on.
ƒ The pumps are controlled with a “Neutral Zone” algorithm that, in base to the values of some
setup parameters compared with Leaving Water Pressure (PS), decides the switch on or
switch off of a pump:
o If PS < M61-M62 for at least M63 seconds, then the less used pump is switched on;
o If PS >= M61-M62 and PS <= M61+M62 then the pressure is into the “Neutral Zone”
and the actual number of pumps switched on is not changed;
o If PS > M61+M62 for at least M64 seconds, then the more used pump is switched off.

ƒ The Setpoint (M61) is upward limited by the value: M66-1-M62 (note: 1 is in PSI).
ƒ The Setpoint (M61) is downward limited by the value: M87+1+M62 (note: 1 is in PSI).
ƒ Every M65 hours the less used pump is switched on and after (M64-3) seconds the more used
pump is switched off; this allows the pumps hours equalization.
ƒ If a pump should be switched on and the one less used is in alarm then the control will switch
on, if available, the less used pump not in alarm.
ƒ If a pump switched on go in alarm then it will be switched off and another pump (the less used),

6.3.1.1 Oscillation Protection

Involved Parameters:
M67: Time of fixed configuration when Oscillation Protection is activated.
M68: Time to out from Oscillation Protection when pressure is permanently in Neutral Zone.

If the pressure PS starts to oscillate with oscillations over the “Neutral Zone” then the pumps
configuration becomes instable.
To avoid the oscillation problem, the control execute the following algorithm:
ƒ The Oscillation Protection algorithm is activated after 2 oscillations over the “Neutral Zone”
and, in this case:
o the pumps configuration is blocked to the one with bigger number of the pumps for M67
minutes;
o on the GPP screen is showed the status “OSC-PROT”.
ƒ If the Oscillation Protection algorithm is activated and the pressure PS go below the “Neutral
Zone” then a pump will be switched on. The new pumps configuration is blocked until the
pressure PS is into or over the “Neutral Zone”, otherwise another pump (if available) is
switched on.
ƒ The Oscillation Protection algorithm is deactivated after M67 minutes after the activation or
when the pressure PS remain into “Neutral Zone” for more M68 minutes.

ƒ Free cooling control is enabled when setup parameter M71=YES and the TE/TA probes are
enabled (M80=YES and M81=YES).
ƒ Ambient Temperature (TA) is read by TAE analog input.
ƒ Eco Dry Outlet Temperature (TE) is read by ST2 analog input, configured as PTC channel;
following settings are needed:
- PIN 1 and 2 shorted on the jumpers JU5, JU6, JU7, JU8;

6.11 TESTING FEATURES

Some testing features are embedded in the software in order to allow a manual control of the
board hardware.
To access the test mode and to change the kind of test it is used the dip switches (Ref. S1) on the
SB2 board.

6.11.1 HARDWARE TEST MODE

To enter hardware test mode:
• switch board off
• set dip switch address to 7 (dip switch 1..3 ON; dip switch 4 OFF)
• switch board on
the board will act as a master with address #1, and the user interface is active to switch from one
test mode to the other.
There are 4 different hardware tests mode, and it is possible choose the test mode with <ON OFF>
key:

1. RELAY ROTATION
• all relay will switch on and off with 1 second delay one after the other;
• analog output will swing from 0 to 10 V one after the other;

2. ALL RELAY ON
• all digital output relay are energized;
• analog output are at 10 V

3. INPUT -> OUTPUT

• digital input are copied on relay output (e.g. if D1 input is energized then Relay 1
contact O1C1 will be closed and so on).

4. ANALOG INPUT
• The screen shows the values of Analog Input channels;
• The values are shown in the following order:
second row: S1, D1, O1, ST1
third row: S2, D2, O2, ST2
fourth row: TAE, RH, TOUT, TIN

5. RTC TEST
• The screen shows the actual parameters of Real Time Clock (RTC)

6. HW KEY TEST
• The screen displays the information about the communication with HKEY external
module.

7. USER TEST
• All led are switched on, display shows “8.8.8.” and every pixel of LCD display is black;

To exit the test mode:

• Switch board off;
• reset dip switch address according to chapter 0
• switch board on

All information contained in this document is property of Project

Engineering S.r.l. and can't be disclosed without written authorization. 73/75

6.11.2 SOFTWARE TEST MODE

To enter software test mode:

• Switch board off;

• set dip switch address to 15 (all dip switch ON)
• switch board on

the board will act as a master with address #1, and the user interface is active, but the unit can not
be switched on.
During software test mode all Eeprom parameter can be changed. The analog input values are
shown with no final calibration, so temperatures are measured in ohm (like output of PTC probe)
and pressures are measured in 0-100% from the 4÷20mA of the input range.

To exit the test mode:

• Switch board off;
• reset dip switch address according to chapter 0
• switch board on

6.12 DEBUGGING FEATURES

6.12.1 SMS protocol

If SMS protocol is enabled (M97=1) then it is possible to activate a debug screen trying to access
