Assuming that you are the control systems engineer amongst a team of engineers working for a

completely automated multi-national manufacturing company in USA. Your company is


considering embarking on a comprehensive product diversification and expansion program to
capitalize on new regional, national and international market opportunities. Your manager has
tasked your team to come up with one product stream to be considered as part of the
diversification program.

Note that this part is open-ended by design to allow the teams to engage in technical or market
discourse to select products of interest.

Group section

1. a)  Identify one product technology that will be nominated by your team for
inclusion in the diversification program. Justify your nominated product
technology.

2. b)  Describe the manufacturing process for the product technology nominated in (a)
above. Use a descriptive block diagram to show the sequence of all major step,
devices or unit operations in the manufacturing process.

3. c)  Identify 3-5 critical steps, devices or unit operations (critical units) in the
manufacturing process and justify why they are important to the manufacturing
process.

4. d)  Establish a control objective for the manufacturing process described in (b)


above. Your control objective could be based on performance indicators such as
overall product quality, product yield and process safety.

Each member of the team would select one critical unit of the manufacturing process identified
in (c) above and perform the following tasks. Students are encouraged to select, if any, critical
units that relate to their engineering discipline.

5. e)  Describe the critical unit you have selected in terms of its relevance to the manufacturing
process. Describe the nature of the main input and output streams associated with your
critical unit.

6. f)  Establish a control objective for your critical unit. Describe, if any, the relationship
between the control objective of your critical unit and that of the manufacturing process in
(d). If there is no relationship, justify.

7. g)  Identify all (actual and hypothetical) input and output variables associated with your
critical unit and categorize them under controlled variable, manipulated variable(s) and
disturbance variable(s). What is the basis of the selection of your controlled variable?

8. h)  Draw your critical unit showing the controlled variable, manipulated variable(s) and
disturbance variable(s) as input and output variables.

9. i)  Under steady state conditions of the system drawn in (h), develop an expression to obtain
the controlled output set-point. State all assumptions made in your analysis.

10. j)  Hypothesize a deviation in the controlled variable set-point and outline a feedback control
mechanism to correct the deviation. Draw a block diagram for the feedback control strategy,
specifying the type of controller, sensing, transmission and actuating mechanisms.

11. k)  Under dynamic conditions of the system drawn(h), generate characteristic mathematical
equations to obtain a dynamic model for the controlled variable.

12. l)  Perform a degrees of freedom analysis to determine if the set of equations obtained in (k)
is solvable. If it is not solvable, make appropriate assumption(s) to obtain solvability.

13. m)  Generate the dynamic process function of your critical unit based on the results from (k)
and (l).
14. n)  Determine the transfer function that characterizes output-input control relationship of
your critical unit. Use a block diagram to describe the transfer function. Determine the
controller gain and time delay based on your transfer function.

15. o) Using a graphical plot, describe the characteristic dynamic response of your critical unit to
a step input change of unit magnitude.

16. p) Discuss the general operational safety considerations associated with your critical unit.
