Challenges in production planning

" Customers expect quick and definitely agreed delivery promises

" Flexible Production
" Availability of components and production resources
" Production on customer demand: variant configuration, special
receipts and BOM
" Cross plant planning: Production locations are connected,
Products und Assemblies are planned together
" Coordination with sales planning, rough capacity planning and
production planning
" Production taking into account capacities, sequences,
restrictions and dependencies
" Permanent coordination of Planning and Execution
" Visualizing of planning results, critical situations (KPIs, alerts)

 SAP AG 2006, PP/DS Overview – SCM 5.0, Dr. Stephan Kreipl / 9

Limitations of MRP planning in SAP R/3

" No consideration of capacities in planning run

" No flexible and user-defined heuristics

" Optimization only with 3rd party-systems

" Changes are only taken into account for the next MRP run

" Limited possibilities of interactive planning

 SAP AG 2006, PP/DS Overview – SCM 5.0, Dr. Stephan Kreipl / 10

Benefits of PP/DS planning

" Material and capacity planning in one planning process (optional)

" Date determination based on actual capacity load incl. confirmations #
increase of planning accuracy
" Visibility on the material flow (pegging)
" System supports the planner with alerts
" Simulation capabilities
" Automatic selection of sources of supply
" Detect bottlenecks and technological alternatives on resources
" Changeovers are dynamically calculated and can be automatically
optimized
" Safety and stability in planning decreases safety stocks
" Improved analytics- and reporting tools
" Seamless integration to other APO modules and R/3

Strategy Profile

One important profile for

detailed scheduling is the
strategy profile. The
settings in the strategy
profile define for example
if infinite scheduling is
used or not, if forward or
backward scheduling is
done etc.
Different steps during the
production planning and
scheduling process can
use different scheduling
profiles.

Stable Forward Heuristic (since SCM 4.1)

Stable Forward Heuristic

Forward planning, resolve backlog

! Late operations will be planned to the future
! Capacity overloads are eliminated
! The sequence of operations is not changed
! Using the same resource
! Existing operations on the resources will be moved to the future
! Relations and material constraints will be considered
! Customer demands can be violated

 SAP AG 2006, PP/DS Overview – SCM 5.0, Dr. Stephan Kreipl / 26

Extended Backward Heuristic (since SCM 5.0)

The Extended Backward Heuristic (part of the the newly in SCM 4.1
introduced Multi-Level-Scheduling Framework (in SCM 4.1: Stable
forward heuristic)) perform a backward scheduling of operations
starting at their due dates in order to get a feasible production plan
taking into account:
" Free capacity available on finite resources

" Alternative (finite) resources

" Order priorities

" Setup sequence

" Confirmed quantities of customer orders

 SAP AG 2006, PP/DS Overview – SCM 5.0, Dr. Stephan Kreipl / 27

Error-Tolerant Scheduling Solution in SCM 5.0

&Until APO 4.0: Scheduling works with the ‚All-or-nothing‘- principle:

Either all activities in a planning step can be scheduled or none of them

Solution strategy for combined problems (date and capacity problems)

or problems with different solution possibilities
# lifting of constraints in the following sequence:

" schedule infinitely or schedule deallocated

" break dynamic pegging edges

" break fix pegging edges

" break cross-order relationships

" break order-internal relationships

PP/DS Optimizer

The PP/DS optimizer is part of Detailed Scheduling and tries to

sequence the operations in such a way that certain objective
functions are minimized. It is possible to consider among other the
following objective functions:
" Delay Reduction
" Makespan Minimization
" Setup Minimization
" Mode costs

The PP/DS optimizer does not create and delete planned orders nor
does he change the order quantity. These changes are done during
production planning.

PP/DS Optimization (II) – SCM 5.0

Compact Planning
! Achieve shortest order-individual make-span

! Tell reasons for exceptions (e.g. late because of blocked resource)

Enhanced definition of optimization horizons

! Example: “Start at monday morning”

Block Planning

Business Requirement
! Combine optimal resource utilization and precise customer due dates
! Consider constraints like minimal and maximal lot sizes, setup time,
fixed maintenance intervals etc.
! Plan bottleneck resources in an early planning phase where the final
products and product characteristics are not known

Solution
! Define time intervals on a resource where products with certain
characteristics can be produced
! Operations of orders are scheduled into matching blocks

Step 2: Detaild Scheduling: Create finite schedule
Step 3: Adjust block limits / reschedule blocks

Production Campaign Planning

Idea:
A production campaign is a series of production processes (charges)
in an optimal sequence, within a certain defined start and end, in an
uninterrupted sequence on a dedicated production line.

General approach in APO:

" Each charge is corresponding to an order. So the production
campaign is a collection of planned orders and / or process orders.
" Each order is either a member of one campaign or none.
Single and multi product campaigns are supported.
" Identification of campaigns with R/3 campaign number and APO
campaign number. (One to one relation)

 SAP AG 2006, PP/DS Overview – SCM 5.0, Dr. Stephan Kreipl / 44

Production Campaign Planning

Business Background:

" The Campaign Planning scenario is often found in Process Industry

environments

" Typically long process durations and/or multiple production steps

characterize these scenarios

" At the same time sequence depending set-up times have to be

reduced/minimized

" Oftentimes liquid products/components, bulk and/or active

ingredient materials are planning objects of campaigns

" The goal of Campaign Planning is to reduce storage and set-up

costs simultaneously in an integrated scenario

 SAP AG 2006, PP/DS Overview – SCM 5.0, Dr. Stephan Kreipl / 45

Shelf Life

Idea:
Storage:
" Monitoring of remaining shelf life
Planning:
" Consumption of a batch between maturity time and expiration date.
" Batch usage determined by usability requirements

Alerts

Shelf life violated

Maturity time violated

Max. Usability violated

Shelf Life

Definitions (Production view)

! Maturity date: Period, required by the product, before it is

! Shelf life: Period during which the product can be stored
! Availability date: Earliest time of use
! Expiration date: Time after which the product can no longer be
used

(Component) Push Production

 SAP AG 2006, PP/DS Overview – SCM 5.0, Dr. Stephan Kreipl / 50

Capacity-driven Order Creation (Capacity Push)

The Problem: Unused Capacity

Forecast or customer orders do not consume production capacity
completely. In some industries (e.g. consumer products), business
strategy is to eliminate “white spaces” and fill-up capacities to full load
until end of day or shift.

The Goal: Decision support

Provide a tool for the planner to fill up white spaces with orders. Decision
should be based on stock level, days’ supply, etc.

The Solution
New heuristic “Capacity-oriented Order Creation” (CDOC):
& Display of potential start and end dates, possible products
& Decision support
& Automatic order creation

 SAP AG 2006, PP/DS Overview – SCM 5.0, Dr. Stephan Kreipl / 51
