TUBULAR LEVEL GAUGE


INTRODUCTION : Chemtrols Samil Tubular Level Gauges are widely used in
chemical, hydrocarbon and power generating plant, i.e. wherever the visual inspection of fluid is necessary. These glass tubes have been used for many years to obtain a reliable and inexpensive indication of fluid in tank and vessels and allows accurate observation of fluid levels from the whatever direction the gauge can be viewed, a 360 visibility. Fig. 1. shows the typical assembly of tubular level gauge.

OPERATION AND CONSTRUCTION OPERATING PRINCIPLE:
Tubular level gauge employ the principle of indication of liquid level in a vessel by direct communication. With water,clear liquids the surface is only visible through the vibration of the meniscus and with coloured liquids, visibility improves in relation to the intensity of the liquid colour. CONSTRUCTION.: Chemtrols Samil tubular gauge consists highest quality borosilicate glass tube, which is resistant to thermal shock and available in 5/8 , and 1 sizes. The glass tubes are held in stuffing box as shown in fig 2, consisting of packing, gasket, gland and gland nut. Two auto shut off ball check valve of CS or SS, with corrosion resistant ball checks of offset pattern for automatic closure in the event of glass breakage, is provided at the process connection ends. This ensures safety and prevents loss of fluid in service. Furthermore the offset pattern bodies permit the cleaning of glasses by removing plugs or drain valves from drain or vent connection. Four tie rods are provided to protect the glass from mechanical damage, accidental blows. Tubular level gauge available with different process connection with NPT male or female, socket welded and with flanges, supplied as per ANSI standards or any other international standards. APPLICATION: Pressure up to 13 bars and temperature up to 140 F For non hazardous, non-sticky fluids.

STORAGE AND HANDLING
Chemtrols Samil tubular level gauge meet or exceed all applicable specification when they are shipped from the factory. Each tubular level gauge has been hydrostatically tested at one and half times the rated or operating pressure when installed. After inspection and dispatch, storage and handling plays vital role in the operation of tubular level gauge. While unpacking, check the units for any damage during shipment. Report any concealed damage to carrier within 24 hrs. Check the contents of packing list and purchase order, check the serial number for future reference when ordering spare parts. For proper functioning of tubular level gauge, the following guidelines for storing of tubular level gauge should be adopted. Units must be handled with utmost care, so that no damage is caused to the fragile glass tube and process connections ends. Units should be stored where they will protested from the elements and corrosive fumes and in a secure manner where they can neither fall nor be stuck by any other objects. The packing cases of tubular level gauge must not be kept or stored in upright position to avoid damage of glasses, they can happen due to the accidental falling of the packing cases. The packing cases must be protected from direct sunlight and water. While storing the packing cases, ensure that no heavy items are placed over it which may cause damage to glass tube. Individual pieces should be kept properly so stored in manner to avoid damage while awaiting for installation.

INSTALLATION
GENERAL INSTRUCTIONS: After unpacking, the units shall be checked to ensure that the contain no foreign matter and that the end connection i.e. flanged, screwed or plain end pipe and clean, undamaged and in line with your requirement. The following instructions should be carefully studied before attempting to install or operate your unit. This will also help in the event of servicing becomes necessary. Examine the glass tube carefully for any indication of scratches or cloudiness. If any type of surface flaw is apparent, the unit should not be installed until the glass tube been replaced. Misalignment between adjacent connection should be corrected rather than forcing a fit-up. Keep suitable safe distance for viewing and maintenance as well as keeping the unit so that damage cannot be inflicted by traffic. Consideration should be given to location where the glass tube will not be subjected to large temperature variation. Be sure valves are mounted in exact alignment, a slight off center position will strain glass and cause failure.

START UP
CAUTION: Tubular level gauge carry nameplate indicating process parameters. This information should be reviewed prior to installation and again prior to start up to ensure proper operation of the unit. Follow the guidelines prior to start up. Close drain plug or valve (if provided). Open top process hut off valves very slowly, so that pressure inside the vessel or gauge is identical. Then open bottom shut off valve slowly, the liquid start moving up to the same level is in the vessel. NOTE.: The tubular glass tube is only capable for maximum working pressure. Be sure not to increase working pressure as indicated on nameplate.

MAINTENANCE
ROUTINE MAINENANCE: Periodic inspection and routine maintenance are necessary means to keep the product in good working condition and increasing the service life of the product. Therefore, a systematic programme should be implemented when unit is placed into service. Periodic inspection of tubular level gauges sho uld be made to insure that no leaks through glass tube, packing and that there is no scratching, clouding of the glass tube. The routine maintenance is recommended to establish routine inspection cycle. Keep glasses clean using commercial glass cleaners. Never use abrasives, wire brush or metal scrappers etc. Which could scratch the glass tube. If inner surface appears cloudy or roughened and will not respond to cleaning procedure, this is evidence of chemical attack and glass requires replacement. Vibration sometimes may cause tie rod nuts gland nut or tubular level gauge get loosened, check the tie rod nuts and torque to the proper value. Once glass or gasket has been removed from its seating, regardless of the reason for removal, discard it and subst itute a new one. (Be sure that the replaced glass and gasket is proper for service) Should leakage around the glass tube occur, check the glass tube, if it is not broken, drop the system pressure to zero and torque the gland nut to the proper value. If the leakage persists after the repressurising , dismantled the unit according to the instructions given in section Disassembly and replace the gasket. NOTE.: As a matter of good practice, spare glass tubes , gaskets, packing gland nut tie rod and nuts should be kept on hand at all times.

SERVICE INSTRUCTIONS
When it has been determined that service is required on the tubular level gauge, name plate information should compared with actual service conditions. Confirm with maintenance supervisor or engineer for availability of glass tube gland nut and gasket for replacement. A clean area should be available for placing the unit, if it is removed from the line, and the various component parts. CUATION: Drop the system pressure to zero before attempting to any service on the tubular level gauge. Be certain that pressure cannot put back into the line, while service is in progress. DISASSEMBLY: The gauge would start leaking after prolonged usage. This is because the packing has hardened and has lost its compressibility or had worn out and passes liquid. TO REPLACE GLAND PACKING: If leakage occurs, the following steps should be taken, Tighten gland nut to compress packing around glass tube, care must be taken not to break the glass tube. If the leak persists, Close the gauge valve, both upper and lower. Allow the drain the fluid. Disengage the unit from the process Keep the unit in horizontal position on clean surface. Unscrew the tie rod nuts and take out tie rods from tie rod holders. Take out both upper and lower valves from the unit, care must be taken to ensure safety of the glass tube. Unscrew the gland nut from both valves, then take out the gland. Remove the packing and gasket from adaptor or valves. Carefully and thoroughly clean the packing, gasket seating surface and threads. Apply light coat of lubricant to threads.

INSPECTION: After disassembly inspect the unit for any damage. The glass -seating surface is the body, should be carefully cleaned or checked to insure that ther e are no pieces of old gasket material, chips, residue, dirt or other foreign material on the surface. Other foreign particles left on the surface could cause high local stresses in the glass tube and any cause failure If the unit is being disassembled b ecause of a need to replace the glass tube, an examination of the glass is in order, to determine if the service life could be extended through another selection. Check the threads of the adaptor and gland nut for any damage. Inspect the glass tube for any scratches and cloudiness. Due to uneven bolt or stud torquing, excess pressure or foreign particles on the glass seating, glass may get cracked. So it is important to determine the cause for the need for replacement. Simply putting new glass will not all eviate the cause for replacement. Check your operating condition against the parameters on the nameplate. If there be any dought about applicability of the unit for the service intended, do not proceed without verifying the unit with maintenance engineer. RE-ASSEMBLY Put the new gasket on the gasket surface of the adaptor or valve body. Insert the gland nut, gland and packing over the glass tube form both upper and lower end of the glass, before inserting the glass into the glass seating. Then insert the lower end of the glass tube in lower gauge valve and upper end of the glass tube into the upper gauge valve. Align all parts. Slightly press the packing by pushing gland into the adaptor or valve body. Engage gland nut over threaded portion of the ada ptor or valve body and should be hand tight. By wrench apply moderate torque to gland packing nut to achieve leak tight gasket seal between glass tube and gauge valves. After reassembly, blow out gauge internally with air.

DOS AND DONTS
DOS If the system subjected to heat during operation, the system should be taken to ambient temperature after few hours of operation and fasteners should be retorqued to the proper value. Be sure that retainer is always on the unit, keeps the unit leak proof . Should the glass holder damage or misplaced order a replacement. Whenever required to be cleaned, the unit may be dismantled from the vessel. Keep glass clean using commercial glass cleaners i.e. glass wax or soap. DONTS Do not operate the tubular level gauge under defective or misaligned condition. Do not attempt to tight any fasteners, while unit is in operation. Do not open the gland nut unless you are certain that the process flow has been turned off. Do not attempt to clean glass, while unit is in operation. Do not attempt to clean packing or gasket seating surface using wire brush, that may cause failure of packing or gasket seating surface, which further casue leakage through stuffing box. Do not use loose packing because it can be eas ily forced below glass tube or nipple end and thus plug valve opening.

LIQUID FLOAT LEVEL SWITCH (SERIES 100)


INTRODUCTION: Chemtrols Samil liquid level switches are widely used in chemical, petroleum refineries and hydrocarbon industries, i.e. wherever the control of the liquid level is necessary, for liquid level control, alarm and safety shut down function. These switches have been used for many years to obtain a reliable and inexpensive means of device to control the liquid level in tank or vessels. Fig.1 Shows the typical assembly of liquid level switch, designed for mounting external to the vessel or tank for low or intermittent pressure and temperature applications.

OPERATION
OPERATING PRINCIPLE: Chemtrols Samil level switches works on some elementary principles:
The principle whereby the liquid in communicating vessel is always at the same level. Archimedes principle according to which, a body immersed in a liquid will have an apparent loss of weight, which will be equal to the weight of the liquid displaced. The principle of attraction of magnet between north and south poles.

OPERATING CYCLE: Level switch consists of float with magnetic attraction sleeve and switch mechanism. As the liquid rises in the vessel, the same level rises in the float chamber, resulting upward movement of float, moving the attraction sleeve within the non-magnetic enclosure tube, into the field of external magnet. Thus magnet gets attracted towards the enclosure tube, which further causes the switch to actuate, Making an electrical circuit. The reverse function takes place, while the liquid level falls down. As the liquid level falls down, the float pulls attraction sleeve downward out of the magnetic field to a predetermined low level, Breaking an electrical circuit, which causes the magnet to release from the enclosure tube against a tension spring, which in turn deactivates the switch.

CONSTRUCTION
CONSTRUCTION: Chemtrols Samil series 100 type level switches are made in two different models to fit in different variety of application and installation needs, such as side/side, side/bottom, for mounting on a vessel with screwed, socket weld, butt weld or flanged connections. The packing cases must be protected from direct sunlight and water. While storing the packing cases, ensure that no heavy items are placed over it, which may cause the damage of chamber, switch housing and cooling fins. Individual pieces should be kept properly or stored in manner to avoid damage while awaiting for installation. Care should be taken not to bend or fall down displacer during unpacking or installation, which may cause change in set point, set at factory. The extension rod is extremely fragile, do not handle it in such a way that any amount of load act on the extension rod.

INSTALLATION

Examine the chamber unit and switch mechanism for any damage. All piping should be straight and free of pockets, so that lower liquid line will drain towards the vessel. Check whether the pipe of sufficient strength is provided to support level switch unit. If necessary provide a stand or hanger to support its weight. Shut off valves are recommended for installation between vessel and switch to isolate the unit from the process when maintenance is required and prior to start up. Adjust piping as required to bring level switch unit to a vertical position. Misalignment between adjacent connection should be corrected rather than forcing a fit-up. Keep suitable safe distance for maintenance as well as keeping the unit, so that damage cannot be inflicted by traffic. Level switch unit should be mounted as close to the vessel as possible. This will result in more responsive and accurate level change in the unit. Check with spirit level to see that mounting flange is vertical within 3 of vertical axis maximum. Before installing the instrument on the tank, ensure the parallality of the mounting flange.

NOTE: RETIGHTEN FLANGE JOINTS AND TEST FOR LEAK TIGHTENESS PRIOR TO START.

INSTALLATION INSTRUCTIONS FOR LEVEL SWITCH
Check to ensure alarm switches are provided as requested in the order. Electrical classification: Check to see if the switches are to be used in a hazardous location. The switches may be used in conjunction with a suitable isolating relay. Check the switch specification with operating temperature, model, load.

WIRING OF SWITCH WITH TERMINAL BLOCK


Make sure unit is disconnected from power supply. Remove switch-housing cover. Bring the cable wires through conduit connection and connect to proper terminals. Be certain that excess wire does not interfere with tilt of switch and that adequate clearance exists for replacement of switch assembly. Wire the switch to power supply and test switch action by varying liquid level in float chamber. If switch mechanism fails to function, check the vertical alignment of the unit. On high temperature applications, high temperature wires should be used between control and first junction box located in cooler area. NOTE: Do not attempt to operate this unit at voltage other than the indicated one, as it will damage the switch unit CAUTION: In hazardous area, do not power the unit until the enclosure cover is screwed down securely and properly sealed.

START UP
CAUTION: Level switch carry nameplate indicating process parameters. This information should be reviewed prior to installation and again prior to start up to ensure proper operation of the unit. Level switch is ready with closed float for use when they are flanged to process flange. Close drain plug or valve (if provided) and service flange. Open top process shut off valve very slowly, so that pressure in and outside the float is identical or to avoid sudden change in pressure inside the chamber. Open bottom process valve slowly to avoid turbulence of fluid in control, which may cause damage of displacer. NOTE: The float is only capable for maximum working pressure. Be sure not to exceed working pressure as indicated on nameplate, when the float is inside the chamber.

TROUBLE SHOOTING
Usually the first indication of improper operation is failure of level switch unit to function : i.e. pump will not start, signal lamp fails to light etc. When such condition happens while installation or during routine service, check the following causes first, Fuse may be blown. Reset button(s) may need resetting. Power switch may be open. Level switch unit may be faulty. Wiring leading to the instrument may be defective. If through inspection of these conditions fails to locate the trouble, proceed next to check the instrument switch mechanism, Pull/ disconnect switch or disconnect power supply. Remove switch- housing cover.

LIQUID FLOAT LEVEL SWITCH (SERIES 100)


Swing magnet assembly in and out to check carefully for any sign of binding. Assembly should require minimal force to move it through its full swing. If switch swing freely and mechanism still fails to actuate, check installation of unit to be certain it is vertical to the vessel or tank.

NOTE: As a matter of good practice, spare switches should be kept on hand at all times. If switch mechanism is operating satisfactorily a test of the complete instrument performance is the next likely step. Reconnect power supply if area is non-hazardous and carefully actuate the switch mechanism manually to determine whether level switch unit will operate. If area is hazardous, check with safety engineer before reconnecting power supply. If switch unit responds to manual actuation test, trouble may be located in the level-sensing portion of the instrument displacer attraction sleeve.

NOTE: Check first to be certain liquid is entering float chamber. A valve may be closed or pipeline blocked.

With liquid in tank, proceed to check level sensing action by removing switch-housing assembly. Inspect attraction sleeve, extension rod and inside of enclosure tube for excessive corrosion, bend or solid built up which could restrict movement, preventing attraction sleeve from reaching the field of magnets. If attraction sleeve is corroded clean it or replace it with new one and if extension rod is bent, it must be replaced. Inspect the displacer for dirt, scale build up or for any damage and be certain it is buoyed in the liquid. If float is found to be filled with liquid or collapsed, it must be replaced immediately. Inspect the chamber and process connection for dirt, corrosion, scale build up or for any damage. Inspect the switch mechanism for any damage such as cracks, corrosion, if there is any damage the switch mechanism must be replaced immediately.

DOS AND DONTS DOS
Keep unit clean. Inspect switch mechanism for any damage. Vibration some times cause terminal screws to get loosened. Check all terminal connections to be certain that screws are tight. Check connections carefully and repair or replace it, if necessary. Ensure that the displacer is replaced in the chamber before re-assembling. Check the switch action by manual movement of the displacer. After re-assembling carry out hydrostatic testing. Blow off the unit with air after re-assembly.

DONTS
Do not move the switch mechanism assembly from their position, set in the factory. Do not leave the switch housing cover off the unit longer than necessary to make routine inspection. Do not make adjustments or replacement without reading instructions carefully. Never use lubricants on pivots of switch mechanism. Do not stretch the displacer spring, which may cause changed in set point, set at factory. Do not operate the switch under defective condition.

OPERATION, INSTALLATION VACUUM VALVES Operation: These valves are designed to provide emergency Purging of Air/ Gases from Storage tanks/ Low pressure Vessels. The Pallet is Dead weight or Spring Loaded depending on the Vacuum Settings specified. The valves are factory set to relieve at specified Vacuums. When the level of liquid reduces in the tank, Vacuum is created which is broken by the opening of vacuum port pallet allowing air to enter into the tank. When the desired vacuum set is reached, the Pallet closes the opening and flow of air inside is cut-off. Installation: Remove any protective cover provided on the Process Connection. Mount the Valve to the appropriate inlet and/or outlet flange using gaskets compatible with service conditions. Maintenance: 1. Remove the Cover and Inspect the gasket on the covers. Replace if deteriorated or damaged. 2. Remove any loose dirt or foreign material from the housing interior and exterior. Check inside the stem guide hole of the covers and remove any dirt or accumulation of foreign material from these holes. 3. Withdraw vacuum pallet assemblies and set aside for inspection. Note: identify any weights on the vacuum pallet assemblies for later reinstallation. 4. Inspect the screens that protect the vacuum ports. Clean or replace as necessary. 5. Inspect and clean the machined seating surfaces in the vent housings with a suitable cleaning fluid. Seats should be free of nicks, mars or accumulations of foreign material. Caution: Do not use a file or other sharp tool to clean seating surface. Use Fine Lapping Paste and Glass to Lap the Seating area. Use clean soft cloth for wiping/cleaning lapped surface. & MAINTENANCE MANUAL FOR

6. Inspect the pallet assemblies. If pallets are deteriorated or bent, they must be replaced. 7. Inspect the diaphragm (if provided) material in the pallet assemblies. The diaphragms must be clean, flat and smooth. If the diaphragm material is deteriorated, it must be replaced. Make sure that all nuts and screws on the pallet assemblies are tightened securely. 8. Reinstall vacuum pallet assemblies into their respective openings. Setting weights (if required) should be reinstalled by engaging the hole in the weight on the appropriate pallet assembly stem. 9. Replace the covers and screens. Note: Make sure that the pallet assembly stem positively engages the stem guide hole in the cover. Each pallet assembly must be free to move upwards, with the pallet stem traveling into the stem guide. 10. Replace nuts and tighten to secure covers in position.
